Wonder if you could use spray foam on a sheet of plywood to make a form.  Spray the foam on the board, cover it with this plastic sheet, then jack it up under the bike to shape it,  and let it harden.  When Pinwall shipped an engine to me they used spray foam in a plastic bag, set the engine in it, and then did another bag of foam on top and sealed up the box.  The foam expanded and filled in every nook and cranny...the engine couldn't move anywhere.

Got it mounted on there. Mostly happy with it.  Ill have some pictures later that show the new headlight and its setup in case someone wants an example.

Heres some pictures as it currently sits.  The new light is so much incredibly brighter.  At least 5 times more light. Before I would always ride with the hi lights on, now its not hardly ever needed.

I bought ears that I trimed to size and then had to bend them in a little bit to fit the light.  I wouldnt recommend the rigid old CB750 type of headlight ears, not too many of the headlights are exactly the same width of the forks.

Looking at the photos closely I think I found the brand. Early photos show an RFY sticker on the remote reservoir, while the later photos show a red Showa sticker on the reservoir. I doubt that they are Showa, but RFY is a Chinese knock-off. I did some searching but couldn't find a good match.
