I was holding off on posting anything because I hate to wait for people to make updates, so I figured most of you may be similar.

But I couldn't hold off any longer. I expect ill be driving it by next weekend and then all it will need is a paint job. So here is the work up till where I am now.

I tried a few different things than normal and am building it how I want so if you have any questions post them here.  I missed taking pictures of quite a few steps but this should be generally close to the process I went through. (The following pics may be too big, I may have to edit this a few times)

1. This is how the bike started.  It was really beat down and not really my style. The guy who had it before me knew nothing about bikes and did some goofy stuff including fitting 6 or so quarts of oil in it.

2. Tore it down and started seeing where I was on the maint on this bike. It wasnt too bad. I polished the forks and triple clamps, lowered them and installed clipons. The clipons were 7/8's so I had to so some shimming for the 1" stock controls.

3. While I was waiting for parts to come in I polished some items. The side covers and this rim. I ordered a aluminum rim and it came unpolished. What a pain.

4. Next some parts came in and I wanted to keep working while waiting for the other parts so I made a custom rim for sizing the shocks and swingarm clearance. Nice eh?  I also replaced the clutch and cleaned up the motor a bit.

5. I had to modify the swingarm to fit the new tire.

6. I repaired my plunger. I think I was at 21mm and starting to look wobbled.

7. Finally got my spokes in so I laced the wheel and mounted the tire. This is a much better fitting lacing pattern than some have used.

8. Once the swingarm and tire was complete I couldnt wait for the shocks to come in so I made a temporary hardtail setup to continue on.

9. The shocks showed up and this is how the back wheel looks with the spoke pattern.

10. This one was kind of ongoing. I installed one gauge and then the other then I mounted those LED's on the side to act as my turn signal indicators. They work pretty smooth.

11. This is what was needed to mount the tank I was using. I welded the stock mounts to a peice of 32nd plate and screwed it to the frame. I dont show it in the picture but I fabricated a piece at the base of the tank that supports the stock tank rubber pad and it attaches at the bottom with the stock rubber clip from the tanks.

12. I made up this chain guard pretty quickly out of sheetmetal. I didnt like the way the stock one looked, even if I cut it up.

13. This is the pipe I went with and you can see the custom brake linkage setup I created. It is a hard line to the pivot point, then a hard line back from there. It is leveraged so a small amount of movement at the pedal amounts to almost twice as much at the brakes. It also has a stop built in so you dont have the pedal come all the way back like most hard line setups.

14. This is my battery box. Everything including the battery is housed in that little area. I was making a template out of some copper i had laying around and ended up liking it so I just used the copper.

15. At one point I threw the seat and tank on there to get a feel for how it looks. The second pic has the seat pan held in place with a C-clamp. Its just fabbed up and I need to finish it.

I also cleaned up a lot, trimmed tabs Im not going to use and made up new cables for the clutch and throttle. Ive fired it up and its running good with that tank installed. I still need to mount a kickstand that I took from a Vstar, finish the seat pan, make an upholstery pan and then upholster it.

I was going to paint a Tan with red and blue scheme a al Steve McQueen, but this black and gold stock job is starting to grow on me. I may just go with it.

Out of curiosity, what is the seat height likely to be once it's all buttoned up, and is the seat itself metal, or metal reinforced?

The seat height will end up being around 31 inches or so. The rear shocks are adjustable so I can vary the height for what I want. The sear itself is fiberglass. The pan is being made from stainless steel sheet metal.  

I plan on making a fiberglass upholstery pan to mount my padding and upholstery on.

cafecarl - I really like the tank on there because the way it looks, the ease of installation and it holds much more gas.

By the way, if anyone is looking for a 30 inch braided stainless brake line for the front, I found a place that sells them for 36 bucks and they work great.

The tank is off of a Suzuki GT550. I believe any year between 72 and 77 will work. I also think the GT750 has the same tank for some of its years.

No modifications of the tank are needed. Just relocate the front mounts like in my picture and install a brace to support the back at the height and angle that you want. One of the easiest mods on the bike.

My tank was specifically a 75'.  Ive seen them go for as little as 15 bucks on the auctions.  That was a killer deal though.

I just cant believe all the ways these things can get modified. The tank sits so "right" with the bike/seat. The swing arm mod is great, Im knocked out,, What are your plans on mounting the foot pegs?

I like the modification you did for the rear brake.

I saw my first RYCA in person this weekend, and the rear brake pedal action was bad.  The rod rubbed on the muffler, and the pedal could be pulled up and had no stop to limit the travel.  I also didn't like the fact that the shifter pedal was out just as far as the peg - which would make you have to pull your foot way out to the side when moving your foot above or below the pedal to shift.  All of the bikes I have ridden have the pedal sitting in a bit - and moving your toe above or below the pedal does not require a lot of movement.

Gorgeous my friend, a GB500 replica.
Now the thing will handle like a sport bike if you put a front end with 1/2 the offset. If you get it to around 1.5" or under, it will be simply a blast to ride.
That offset IMHO and the Idiotic fork leg cap clamping on the upper triple instead of the other way round is what I consider the worst feature of this bike when you want to mod stuff.

I bought the pegs from Ryca, for the quality you cant get ones anywhere else for that price. I made my own bracket mounts, its similar to Ryca's but with a little different dimensions.  They mount onto the two points where the battery supports mount on the frame.

I think its been mentioned on the site before but what used for the speedo was a 75' GT550 tachometer cable. It fit perfect. I bought it off of ebay for 10 bucks. It was used, but you can still get new ones for 18 bucks.

Impressive!  I love the work.  The tank looks killer.  A friend has a xs750 tank I was going to put on my bike.....but you may have changed my mind.  That tank looks like it belongs.  I love your brake linkage, very well engineered.  I would be interested in a link for the stainless brake line you mentioned.  

I have the same shocks, you might want to take them apart and check for fluid (i barely had any) and recharge them with air or nitrogen.  Check out http://www.dotheton.com/forum/index.php?topic=11736.250 around page 26-30 I believe he tears a pair identical to ours apart.  I used this as a reference when I got mine and with that help I could not be happier with them.  I used ATF and charged to 110 psi if I remember correctly.

Thanks for the link. Im pretty familiar with this type of shock because ive rebuilt them several times before on other bikes. Of course those were actual brand names like Showa and Kayaba.

These are a bit cheesy. After receiving them I wondered if they even have a bladder inside.  Ill definitely have to take them apart and make sure they at least have what they need.

I figure on this bike the look is almost as important as the function, besides, the stock shocks were certainly not high performers anyways.  And Im not going to drop 500 bucks on nice shocks for a bike that I payed 600 bucks to begin with.

That link to the brake line: it looks like they have sizes from 18 to 34 inches at all the same price. If the quality is there and they fit, it will enable one to get exactly the correct length without too much trouble. Anybody use these lines?

I like the tank, especially since you had to do minimum mods. The Ryca tank mod entails dropping the tank 2 inches in the front, which requires some radical deconstruction of the tunnel and reshaping it to a rectangular cross section to drop down over the frame. From the side the Ryca bikes have a real "Skinny" look as opposed to your bike, which has more of a standard UJM type of profile, except for the cafe seat, of course.

I'm rethinking cutting up the GS250 tank that I'm adapting now that I've seen your project. Very inspiring.

Agreed, that is why I bought them as well.  Mine had bladders....that had fluid in them  :-?   Should be no issue for you since you have experience rebuilding this type of shock.  If you get into it and have any pointers or find a pressure/amount of fluid you think is correct I would be interested in your thoughts.  Doing mine was the first time I had been inside a shock so there was a level of "winging it" involved.  
I ride the freeway almost every day, and a local two lane twisty often and so far these shocks have been great.

I have actually already installed one of these brake lines on my bike and it works great. Its as nice of a brake line as any other make.

Mine came with a straight banjo connector on one end and a slight bend on the other and it hooked up, and after some bleeding of the fluid, works great.

This is the speedo I bought. It works pretty good. If you decide to get a different one 2240:60 ratio is better suited for our bikes. Its not exact but its close enough.

The cable i used I listed earlier in this thread. Its a tachometer cable of off a 75' Suzuki GT550.

The thing to keep in mind is that the cable comes straight out the back so its not easy to mount in the middle of the bars without it either being really high or tilted forward because of the headlight. You would need some kind of angle changer like this...

What effect will that linkage have when using the rear brake on a bumpy road that causes the swing arm to bounce up and down?

I considered that when making it. The angle of the linkage from the pivot point to the pedal make is so that any movement in the swingarms travel results in little to no effect on the brake pedal.

When I first starting thinking of ideas I almost scrapped this plan because of that consideration until I started doing a bit of testing.

As you can see in the pic the resting point of the pivot is against the swingarm. The swing arm will travel up and down a few inches but the angle of the swingarm doesnt change as drastically and that is what affects the pedals movement more.

Getting a new speedo for the bars so I went to order the new cable from the link above, the cable is $17.18 but the shipping is an additional $16.53! Yikes!  :o  Found a new one on Ebay for $21.98 including shipping    ;)

I really like your build. I have a question about the rear brake. I've seen a couple of brakes with a bend in the linkage. When you put a lot of pressure on the peddle, such as in a panic stop, does the linkage spring and you don't get full stopping power?  Carl

With any luck that kink in the brake linkage would soften the pedal action enough to keep the brake from locking up so easy.

The rod I used is thick enough that it doesnt seem to straighten out when pulled on. I tried to use as slight of bends as possible also to keep it from doing that.

I fabbed up the seat pan and mounted it. Its not the best engineered device but it will serve the purpose.  I find as Im getting closer to the bike being done I am less and less picky with what I do. There has got to be a name for that.

A few days after that I made an upholstery pan for my cafe seat. When it was dry I padded it and made the seat cover.

So today I took her out for a little 20 mile ride and she performed great. Out of the 7 or 8 street bikes Ive had I think this is my favorite to drive so far. Its not standing up wheelies or chromed to the hilt but it rides soo darn smooth and has such a nice sound its a blast. Also it gets more looks and questions than any bike ive had before.

Next is the paint job. Im really torn on the color scheme. Originally I wanted to do an off white with a red and blue stripe like Steve Mcqueen  had on some stuff.

Then I wanted to do a red, black and white color scheme.

Now Im kind of liking the retro look of the Black with gold accents.

Maybe Ill do Black and Red with Gold accents. I just dont know, time to fire up the photoshop (actually Corel).

If it was mine I'd do the black & gold, & find some old school chrome tire hugging fenders. ;D

Reminds me of my Norton Commando with the interstate gas tank. 8-)

How far is the fork leg from the tank @ full lock ?
I am hoping to do a different front end with a tank swap ... I am dying to not use a savage FE. I am thinking like katana or something similar with a lot less offset. 1.5 inch or under against the 2.5 of the savage.

The tank off an older honda like yours - if I can fit it would be the ticket.

I built a house a few years ago....and it took 3 full years of constant work.  And yes.....the standards I had at the beginning were softened a bit as I got to the end.  I found that it was impossible to make an entire house "perfect".....and at the end I accepted "nice" as a good standard.

Many of the Suzuki cruisers models have a ton of the head showing and thats kind of an eyesore to me.

Oh another wicked Idea I had. When using parts off other bikes, especially other makes, I's leave the brand labels on. Tank should say honda, rear fender says yamaha, the motor is suzuki, FE is kawasaki etc, leave it all labelled as such. If you paint em all well then, replace the label. Even better, get all the parts in a matching color, black obviously, but a lot of them made reds and blues that you can pass for another one's red or blue. Especially if it is one of those screw on decals. That way when people ask what it is. Come on man it says what it is right on it, some people cant read, jesus.
Sadly my chopper was a kawi FE in a set of custom triples. Wasn't that impressive to do just those 2.

I cant count how many times Ive said "Thats good enough" during this build. Maybe I should name the bike that.  Its definitely not going to be a showbike. I plan on riding it all over, through puddles and even gravel, so theres no sense in making it too good.

Oh 1-1.5" good that's encouraging.
The offset in the triples also makes the head tube show, of course I know why it had to be that way. If not you'd never get that neck unlocked the location it is in.

This is what I want to do with my Savage.  I don't like the Ryca kit but it's good for ideas and I may end up using some of their parts.  How much did you lower the front forks and did you buy spacers or make them yourself?  Also, what shocks did you use?

I lowered the front end 2 inches. I made the spacers out of 3/4 inch aluminum electrical conduit. It worked well and was easy to work with. Its light weight and should cause no issues in there.

The shocks can be purchased on several places including the auction sites.  I went with 13-3/8 shocks. The length is adjustable and is capable of doing around 13 inches to 13-3/4 inches or so. They make a few other sizes also.  I actually would probably go a little shorter if I could do it again, probably 12-5/8 in or something like that.

I would buy those after you have the seat all set up and know where your tire will be in relation to it to get the right size.

I planned on doing the plain black and gold because I really like the look of it. But after a bunch of hmming an haughing (how the hell is that supposed to be spelled) i decided to go with popular vote and what my wife was pushing for. I have the tail done and am halfway on the tank and fender. Here is a sample.

Did you have any issues wiring up the LED signals?  I am having one helluva time with both front and rear.

Don't know where Spamy has been the last month........

The GT550 tanks does not use the stock vacuum or Raprtor petcock.  The mounting bolt holes are farther not the same distance apart.  I have a GT550 tank, and I figured I woud have to weld a plate on the bottomof the tank to accept the Raptor.

Nope - I saw that bike at the Vintage Motorcycle days at Mid Ohio.  It was in the Rockers and Mods tent on display and sitting or even touching was not well received.

I did see a RYCA this weekend in Louisville that is FOR SALE sale on the Louisville Craigslist.  The builder owns a bike shop near the airport and it was very nicely done.  I was able to sit on it - but did not ride it and I am not sure that I could.  My feet are just too big and fat to work with the angle of shifter pedal on the rear sets - and the toe pedals were adjusted up a bit too high for me.  It also felt like a long reach out to the grips on the clip ons.

I like the RYCA and Cafe look......and for most of the riding I do around home the riding positon would be just fine as I only ride 20 - 30 minute trips to work or around the country block to see what my neighbors are up to.  I do believe at a minimum I need to modify the pegs/pedals and the bars in my conversion.

My bike has not yet gone under the knife.....but I am planning on doing something this winter.  The next Dragon Ride may have a RYCA or RYCA poser on the trip. ;D

What are you going to use for the final coat (topcoat) on the tank?  Will it be gas/ethanol proof?

Anyone know if this is using the gt550 petcock? I have the same tank installed on my bike and am just so seeing if the gt550 petcock will work without any other modifications.

I know this reply is way way late. But unless someone else wonders I used the GT550 petcock. It fits, but was close to the engine so I carved a few mm off the fins to give it better clearance.

Ive been doing some changes lately to freshen up the bike. So far different speedo and new wheels and tires.

Ive got a new triple coming then Ill be installing that, a new headlight, change the fork seals and boots at that time.  Once I have some time on the triple and speedo Ill post a review in case others want to try the same stuff.

Oh yeah, Im running 18 inch wheels front and back now.  If anyone wants to make an 18 inch front wheel I will likely be selling a spoke set to do it.  I ordered enough spokes to make 2 wheels at the time.

you mentioned you were running the 7/8" bar clipons. How  did you get the stock controls to mount up to those?

I used a strip of sheet metal between the controls and the bars to shim it.  I think it was 1/16th or close to it.  Its still in place and is working fine. Not really noticeable at all.

I was thinking I could do the same but unofrtunately I ground down the little tabs inside the control housings otherwise you could drill a hole through the shim and the bar and not have to worry about the shim moving. Oh well guess ill take my chances without. How long were the bars if you remember?

Woodcraft and other companies offer clip ons for 1" bars.  They sell bar ends that have a 7/8" diameter where the clip on pushes into the clamps, and the bar is 1" for the controls.

I made up the design for my new top triple.  I printed it on my 3d printer before sending it to CNC so I could put my hands on it and see if I like it and it fits.

I believe the shocks I used are 340mm, about 13 3/8 inches. I wouldnt want to go any longer. These extend about 1 inch, but I didnt use any of it because stuff was starting to hit other stuff.

Thats a center of eye to eye measurement.

Here is a pic of the triple before I put it on.

Just gotta put new boots, forks seals, fork fluid and turn signals on at the same time.

This bike doesnt really have a great flat spot for jacking up.  I know some of you guys have made a wood block that works well.  I think Im gonna make a mold with clay, scan it in and make a form fitted lift block on the 3d printer.  Tired of the tie down spiderweb in my garage.

Wonder if you could use spray foam on a sheet of plywood to make a form.  Spray the foam on the board, cover it with this plastic sheet, then jack it up under the bike to shape it,  and let it harden.  When Pinwall shipped an engine to me they used spray foam in a plastic bag, set the engine in it, and then did another bag of foam on top and sealed up the box.  The foam expanded and filled in every nook and cranny...the engine couldn't move anywhere.

Heres some pictures as it currently sits.  The new light is so much incredibly brighter.  At least 5 times more light. Before I would always ride with the hi lights on, now its not hardly ever needed.

I bought ears that I trimed to size and then had to bend them in a little bit to fit the light.  I wouldnt recommend the rigid old CB750 type of headlight ears, not too many of the headlights are exactly the same width of the forks.

Looking at the photos closely I think I found the brand. Early photos show an RFY sticker on the remote reservoir, while the later photos show a red Showa sticker on the reservoir. I doubt that they are Showa, but RFY is a Chinese knock-off. I did some searching but couldn't find a good match.

11. This is what was needed to mount the tank I was using. I welded the stock mounts to a peice of 32nd plate and screwed it to the frame. I dont show it in the picture but I fabricated a piece at the base of the tank that supports the stock tank rubber pad and it attaches at the bottom with the stock rubber clip from the tanks.

If you don't have a welder, you can make new tank mounts like this.

The tank mounts were made by drilling a hole in the frame gusset where I thought the mounts should be....some careful measuring and marking and some luck were used.  I used a threaded rod, 4 lock nuts...the kind that are a tight fit on the threads and won't move without using a wrench, and 4 big washers that fit inside the rubber mounts.  I first cut the rod so that is was the length necessary to go between the tank and leave room for the rubber cushions.  The holes in the frame were made just a tad big to allow for adjustment up/down/forward,/back.  I then inserted the rod, put a large washer on each side, then a lock nut on each side.....then inserted another lock nut on the outside and a washer, then the rubber cushions.  Once I had the adjustments made I marked the positions of the washers on the frame, took them off and epoxied those washers, then tightened all the nuts and let the epoxy harden before I put the tank back on.  There was no welding in this process.....just a threaded rod, washers, lock nuts, and epoxy.

What I did was similar and seemed pretty easy to do.
I made 2 aluminum spacers equal in length, one with a thru hole and the other threaded for 5/16.  Size the spacers to fit in between the tank, frame and rubbers baby bumpers.  I found that the rubber spacers will fit on the allen head bolts snugly.  One bolt is long enough to go thru the spacer and frame and thread into the other spacer to secure it in place.  Then just plug the other side with a short one to mount the other spacer on.  Locate the tank where you want it, then slip in the spacers and bumpers between the tank and frame.  If you have double sticky tape you can secure the spacers to the frame.  Otherwise mark where they're at and remove the tank.  Make sure the spacers are placed so the bolt will go thru the frame and are square then drill away.

Still have the bike and have made only a few changes, most notably is a flat brat like seat that can be swapped out with the cafe one.

Using the tank off of a Suzuki GT550/GT380 I had to relocate the tank mounts so I cut off the existing ones, welded them to a plate to get the right standoff distance then used sheet metal screws to attach them to that part of the frame.

At that time I didnt want to weld to the frame and repaint it, so it was an easy solution.  Its held up for years now with no problems, very sturdy.

The other photo of the tank mount a page or so back is a picture that Dave posted with an explanation of how he drilled a hole and used a threaded rod to achieve a similar mount as spammy.  

I did the one on my bike the same way as Dave.  I think it was a little simpler, but measure twice and then twice more before you drill that hole. I used a smaller GT185 tank on mine.  My build is listed in the builds thread sticky'ed in this section.  The thread is called "That 70s Show" and there are  pictures of how I mounted the tank.

I havent taken very good pics yet of the bikes with the updated triple clamp, but I thought I would throw this up to give you an idea of what it looks like. I really like running the fat bars on my bike with this seat setup.

Latest updates.  I made the cafe seat and associated parts interchangeable with these more scrambler like parts.  So I can go back and forth between the 2 looks if I want.  

Painted up a another tank, made a better looking front fender. Used my switches and other misc parts.

I think Ill make some mid set foot pegs next.

But for now its looking this way.

@spamy, what gauges are you using? Did you chop up the stock kick stand? What did you have to do to the right rearset to reconnect the brake line and electronics for the brake light? Working through these things now.

I used a new GT550 petcock.  I like the vacuum operation of it.  Been using it like 8 years and no problems. They go for about $120 for a new one.

The gauge is a speedhut.  It works fine. Not worth $350 in my opinion.  I sell some other ones that I use on my other bikes that Id recommend instead.  Also, I am making a method to mount it in the tank location for those with the stock tank. It has a gps speedo and electronic tach. Ditch the cables.  The adapter kit is near done. Currently one of the parts is a zip tie and im not crazy about that, but it works good. Trying to make a better solution.

Yeah thats the stock kickstand.  I dont really like it, too low for a raised rear end bike.  The bike is way leaned over when on the kick stand.  I want to do a new one that is integrated into the rear set mounts.

The brake light switch?  I ran a short bowden cable from the moving lever to the switch in a remote location. Its works ok, but I think I will redo it a bit more simplified later on.

Bolted 2 hockey pucks to my sidestand to reduce the lean with 12.5" shocks. Works a treat, as any canuck can tell you, LOL !
