Hi folks
For some time now i've wanted to build a super simple, single cylinder chopper, traditional lines and looks but with a big single engine. I've been on the lookout for a suitable donor bike for ages, any air cooled 600 or larger trail bike (suzuki freewind was a hot favorite) or a LS650. And guess which turned up first?
I've not built a chopper before, but always wanted to, and i really need to make uses of some of the kit i have acquired over the last few years.
So this is what i've bought... It didn't want to start (but did breifly fire up) when i went to buy it so it was very cheap. I don't suspect theres anything seriously wrong.

I'm building a frame from scratch so i can get the geometry and look i want. It will be T45 tube, bronze welded, hardtail of course. Using Savage motor, forks and wheels. I love the belt drive, i'm sure someone can tell me if longer belts are available? The bike will be much longer than stock and i'd like to keep the belt.

Longer belts are not available as far as I know but you can convert to chain.

A belt off a Kawasaki model would be a few inches longer .but the neck angle of these bikes is 35 degrees and making the wheel base longer might make a u turn a four lane event.

If you want a longer belt....you can get one.  As mentioned there are a few Kawasaki models that used a belt, and they may be a little bit longer.  You can also find somebody that will sell you a Bando belt in any length you want....they don't come cheaply.

I believe the stock belt is 133 tooth.  Not sure what the Kawasaki KZ750, EN454 or other models are.  You can use a Kawasaki KZ750 sprocket on the back and the pulley is smaller - and that will get you some additional slack....probably only a 1/2 inch or so.

Thanks for the info on belts, i've come across a place in the Uk that does cutom belts as well but can't remember what it's called.
I'm looking at stretching the back end by 6-10inches, but until it's all in the frame jig and i can get some drawings done i'm not sure.

I'm going to have a lot of savage parts that aren't needed, i'll post in the for sale section at some point.

I tooks some bits off earlier, is the exhaust downpipe double skinned it's entire length? Huge pipe for such a skinny little ex port.

Double walled all the way to just shy of the muffler where it necks down.  I sliced mine in half the entire length on the bandsaw just to see what the inside looked like.

If you want the engine to breath you need to open that exhaust port where it is dammed up just at the exit of the head.  If you want engine performance check the tech section.  It is all laid out there.  Basically the engine starves for flow on the top end.  If you want better plan on, changes to let it breath.  Better carb (VM or TM), Cam (3-4 to choose from), Port the exhaust dam, open the header size slightly if desired, and change out that snuffer of a muffler.  I did all of that in my build.

Again, thanks for the info. I'm not too bothered about performance, but if i have it in bits i will do some tweaks. I have lots of spare nitrous parts if it needs perking up a little  ;D
I don't envisage myself riding it much to be honest, the mission brief is that it looks cool and is fun to build. And thats it. However, saying that - in my book unless it's functional it doesn't tick all the boxes.

From looking at other savage projects i can see one of the issues is not being able to use a proper single backbone due to the carb top being in the way and the frame having to split round it. By building a chassis from scratch i'm hoping that by moving things around a bit i can clear it with a straight run of tube.
The front of the engine is also an issue if you want twin downtubes as the exhaust is right in the way. I need to ponder that some more  :-/

As far as the exhaust goes you can take a look at my build to see one way of snaking around the frame.  The key is do it in a way that from the side still looks right.

How the flippety flip do you get the front belt pulley off? The nut was bad enough, covered in loctite it was a pig. I suspect the pulley has had the same treatment... it won't budge.

You might try a little heat,(torch) that should release what ever was used on the splines.(gear puller if you can fit it would also help)

Front pulley was loctited on too. There's not enough clearance behind it to get a puller on it centrally. Luckily it's not as hard as a sprocket so i drilled and tapped 2 holes in it and used a milling clamp as a puller to draw it off.

Got the bike stripped down now. Some shocking things you discover when taking a bike apart, bodges, wrong fasteners, stuff just assembled wrong. and nearly every bolt on the whole bike loose apart from that front pulley!

I did see your's advertised i think on gumtree.
Yes I still see Gary but mainly its phone calls as its quite a drive.
You have done really well with the racing Phil. I still follow it via Eurodragster,  miss the social side & our agreement when we teamed up in 94 was if it's not fun for either of us then stop. For me I just got fed up with rain offs, travel etc.
Look forward to seeing your build on here, ours will have new custom fenders & fuel tank plus exhaust, the white wall tyres have arrived today so I will fit them before the weekend

And yep it was on Gumtree for twice what i actually paid for it. It wouldn't start so i wouldn't pay more than i would for a scrap bike.

Yeah always wanted to race at Bonneville since I was a kid. That's what got me into dragbikes, been twice now but its a lot of money to do it including building the bike.
Should have called Gary we have JD Squared bender & dies, are you building a rigid frame then Phil? ours is chain drive using GS550 1980 sprockets I think with a spacer behind the engine sprocket

Whats the bike you race on the salt Dave?

I have a protools bender, and dies are not available here anymore, i got this die at a good price however. It's a shame but the JD2 dies don't fit and vice versa.

It will be hardtail yes, and i'm going to stick with the belt hopefully. After a little research it seems the belt is a standard affair just an odd length. So as i'm building it longer i'll choose a longer belt and build it to fit. Dead cheap too the belts, £60 odd quid.

Built a 1981 GSX ET with a 1327cc motor made 178bhp aspirated at the rear wheel no nitrous. There was a nitrous system fitted but not used on the salt, it run 165mph at 4,600 ft above sea level on the first set of gearing i had, it was bang on the red line as calculated. Then hit electrical issues that caused problems but it run everyday of Speedweek.
Shame that the dies are not interchangeable, yeah belts are clean & quite to run as opposed to chains. Are you using the standard forks & yokes or going with usd's?

Ahhhhhh..... a lot of things just clicked into place when i saw that picture. I have seen the bike before but just didn't know that was yours. Was on speed dreams on BBC2 as well.... yep, that makes sense now!

Great looking bike and really good performance too fella, the GSX is just legendary. I'm also on ET cases and crank, just EFE head.
Whats the plan for it next time?

The salt bike engine is EFE bottom end ET bronze skulled head with Web cams. Not sure about what is next, I might sell the motor its all in boxes in the garage now or just part it out

Been busy preparing my racebike recently, but i managed to make a start on the savage chop build today. First part to make was the headstock tube or 'neck' and it's the first part of ... many!

The blank tube is 60mm OD 5mm wall, Cold drawn seamless. Made it to use the existing taper roller bearings, so pressed in an insert at one end for the smaller OD top bearing.

Found time to get my frame jig thing out and plonk the engine on it.  Trying to decide on the wheelbase. The choice of available belts give me 2 options, 4.5" longer or 6.5" longer. Height is easy, low .. really low  ;D

I would be careful of really low,one of the biggest problems with most of the hardtail kits is the fact that they are designed to low ,the Ryca doesn't allow you the choice of running the exhaust pipe down in the normal position,and the VV kit forces you run a larger rim and tire to get minimal ground clearance .If your frame has even a bit more than stock neck angle ,things can become even worse.5 inches of ground clearance isn't going to look bad on a longer wheel base , and will make the bike a lot easier on footpeg wear.

Thanks for the advice Batman, i chose the ground clearance by taking measurements off the standard frame at the very bottom of front and rear suspension travel. I've set the jig to that height, which gives 4 inches of clearance, but i've no idea how that compares to the kits that are available.
I do want to keep the exhaust downpipe running down under the engine, and i've not committed to any design yet so i could add an inch without any bother. I'll stare at it some more before settling on the final dimensions.
Oh, and steering angle will probably remain at 35 degrees.

Well looks like you have a handle on things ,I believe in the old saying ,"measure twice cut once " and I see you do also.Looks like a great project !You might think about reducing the neck angle to compensate for the longer wheelbase,and give you a bit more room under the pegs.

Thanks again Batman. I've decided to add an inch rideheight at the front after your last post, i wanted to allow for any sag in the forks and to allow a bit for the travel when braking. I thought it best to do that now as it's easy to shorten the forks afterwards if it sits too high.
Been using photoshop to alter things like the steering angle but it's doesn't look right when it's steeper. I'm now just totally undecided between 4 inch loner wheelbase or 6. Actually the belts give 4in or 8in but i can sit the engine 2inch forward and stretch the frame by 6 to effectively make the 8in.

Ride this one, work on a frame, get the mods done, if the engine is repairable, use it, whatever, but it's not looking like dad's gonna be riding for a while if you guys start down that road without more than just the one bike.

FBP,the other way to reduce rake is to lift the rear of the bike ,without really changing the neck angle, you've raised the front 1 inch,you could raise the back as well.

- Life without the decompression lever
- Alternatives for the decompression solenoid (i've seen the cable and bike lever idea but it looks cluttered on the bars)

I want to keep it minimal, so would love to lose it.

The key issue is can you live w/out it when you need it.
RYCA has a foot operated lever and a thumb lever.
Foot lever instead of shifter that can be operated anytime.
Thumb lever needs the clutch safety disabled or other means
cause you need your clutch hand to flip the lever.
which would be a PIA if you're trying to push start.
Or restart on the roll.

Not 100%
But whenever it quit at speed, popping the clutch just locked up the rear.
And once in a blue moon, you'll need it to start cold.

It's all a roll of the dice.

fbp, Are you planning any gussets between the backbone,down tubes and the neck ? you might find room there and maybe just have to extend the cable,Or under the seat area with a much longer cable(this has been done, on a tracker/s40 )You can really place the solenoid almost anywhere on the bike by using a longer cable.at one time I thought maybe the Ryca  guys might be able to use the area vacated by the stock speedo.

Bit more progress today. Not going to have chance to do much for a few weeks as the race season kicks off next weekend. So i'm glad to have it at the 'visual reward' stage.
I very nearly didn't notice the back end of the Savage frame isn't symmetrical, with the belt drive sticking out on the left. I'd just measured the distance between the swingarm which is completely wrong So had to widen the back end at the last minute (hence the bits of wood lol)..... pay attention Phil!

done what i can, now waiting for axle plates to be waterjet cut.

On a different note, does anyone in the UK have a rear drive pulley they might've removed when converting to chain? mines broke.

Had the axle plates waterjet cut. They always come out better than i hoped and saved me a lot of work with a hacksaw!

Was able to build a what I think is a nice chopper and the only frame mod was cutting off the original brace for the rear fender.  If you have an e-mail address I'll send you a picture!  Can't seem to post one on this site.

Haha, i hope not, its got 4" clearance, and being a skinny bike it looks like nothing will touch down till silly angles. As for the footpegs, i can't say as I've no idea where they will go yet. But I'm fairly confident it'll be ok.

I forgot to mention too, the headstock tube is set over 1in too high at the moment, it's[ch8203] tacked in currently but will be cut out and welded in true and the right height as the last job. Also the rear tyre is getting changed for a 150/90 so will also be taller.

With no weight on the frame......the forks are not compressed at all (static sag).  It just appears that if you hit a pothole....the tire will drop into the hole, the forks will compress....and the low clearance will be used up.  It might even be gone in hard braking.

What happens if you take the springs out and allow the forks to drop to the bottom of their travel?  Does the frame touch the floor?

It was mentioned earlier in the thread, but basically i'd set the height/clearance at the standard savage height at the bottom of travel and added a little. 4 inch might not sound a lot but the savage only has 5.3" as standard.

Nothing is set in stone yet, it's on it's wheels tacked together for this very purpose - to check everything is ok. Before i do the final welding (it's actually being bronze welded) i need to wait to find a tyre, plus the longer drive belt (i ordered the wrong one!) and some suitable bar to make a new rear wheel spindle. Then i'll give it the final verdict on clearance before proceeding. I'm still hopeful i've done my maths right lol

It's always bugged me that these frames have dead straight back bones and the bottom rails are bent up to meet the rear axle .It should be the other way around ,and ground clearance wouldn't be a problem.with the VV hardtail kit it's the same .If your changing from a 140/80/15 to a 150/90/15 your gain will be .90 inches, from a 140/90/15 to a150/90/15 it will only be.34 inches.

I'd done the calcs on the tyre and yes it's going from a well worn 140/80 to a 150/90 so nearly an inch.

I sat a borrowed sportster tank on it, i like the shape but i'm not sure it will suit the bike. The savage tank looks ok on it but it's too wide.

Ok, so i think this the final version of the mock up. I decided yesterday  that it was just too long, and i also managed to find a slightly shorter length belt,  so i removed all the tacks, shortened the bottom tube and the backbone and killed two birds with one stone - It's now nearly 2inch shorter and it's added a good half inch (or more) to the ground clearance.

Got half the engine mounts done, just the back and top ones to make out of aluminum, and the stubs tacking to the frame.

This length looks great! And as far as clearance...I may have 2 inches (maybe 2.5") of clearance because of my exhaust, very impractical but it surprisingly hasn't been much of an issue even in San Francisco.

I'm pleased i finally got the belt length calculations right. It fits perfect. This belt puts the engine approx 5inches further forward from standard.

New bearings fitted in the back wheel, i went for 20mm ID and put sleeves in to take a 16mm axle made from EN24T which i've cut to length but yet to cut the threads or make the nuts. Might make some 12sided fancy ones out of a lump of stainless.
What do people think of the stance so far?

I hate to chime in at such a late date but you may have been able to use a stock rear axle from a Suzuki GS 550/750/1000 ,I think some of these had rear disc brakes and may have had longer axles.cutting new threads on a harden steel axle may not be easy.

Thanks for the info Batman, i did do some scouring on eBay for other axles but not many of the listings give the length - no reason they would really. I messaged a few that i thought looked unusually long but to no avail! If there was a decent bike breaker near me i'd have paid them a visit and no doubt found one.
The problem with making one is you can't get decent bar in 17mm, and if you go 16 or 18mm you can't get any bearings ... so stuck between a rock and a hard place, this was the solution i came up with.
The EN24T is surprisingly nice to work with, i've made a few dragbike axles out of it which have to be immensely strong. It machines beautifully, but i'd much prefer to have picked up a 17mm one off eBay for a fiver lol.

Yep i'm still logging in from time to time. I have spent the last 5 months moving home and sorting that out, now nearly finished building a new workshop ... aka 'the shed of dreams' so things will be back on track before too long.

I've started to fill up the new shed this weekend, moved the mill and lathe in, but the bikes are still at the old workshop.  I've only 3 bikes to bring and one of those isn't mine so will be gone before too long.

Curious to see a number of things that yet to come; seat, handle bars, electrics and foot controls to name a few.

It could be a few weeks yet, i've the steel wire armored cable to put in and i need to change the consumer unit in the house or i can't connect it either. I can't remember the wheelbase now, it's been that long but from memory 64" maybe

Sorry to keep resurrecting a dead thread, but I've been doing little bits to this when i have an hour or two spare.
Most of the frame is now bronze welded up, and Ive made all the engine mounting brackets, they just need polishing. Wheel spacers are nearly finished and axle adjusters are next on my list.

Man FBP, nice work.  I'm lovin your workshop too.  The look of your bike is really nice.  The single cylinder engine sets the whole package off just right.  It will be a really special ride once you put it on the road.

Footpegs are in virtually the same place as standard, thats just where they felt right when sat on my mock seat. But i can't use the stock mounting brackets and they weigh a ton anyway, so i made ally ones with brass bushes for the controls, and i'll make up alloy levers.

And i tried my experimental exhaust and other than being loud it looks kinda neat...imo lol

Oh, and ... when i bought the donor bike it wouldn't start so i got it really cheap. But this evening - with the exhaust done, i wired it up with the basics, and stuck a little of my 120 octane drag bike fuel in and it fired straight up! Bonus  ;D

Forward controls and footpegs all fabricated, rear brake is now flipped round 180 degrees and pulled by a 6mm stainless rod. I have a really nice rear fender which I forgot to photograph, and I've had a bigger rear tyre fitted which has improve the stance no end (150/90). Fender fitting is integrated with the sissy bar, so that's next I think.

The bike looks great! But you may have to rethink the rear brake rod a bit , you've changed the brake arm 180 degrees ,so that it needs to be pushed rearward to apply the brake, so the adjustment nut on the end of the rod needs to be  forward of the brake arm, and the rod must be stiff enough not to flex.

The brake arm is attached to a flat cam that spreads the shoes any time it is turned.  Up or down, pull on it and it will brake.

Couple more pics coming, the first is more of the rear brake linkage. which you can see has a smaller arm mounted behind the exhaust, this is to get the mechanism up and over the engine, and maintains the leverage of the standard brake so it has the same amount of feel.

Another pic. Next up is battery box, any ideas anyone? i looked at ammo boxes n such like but they are all too big really. I need to fit the battery in and the CDI and thats it. Might have to make one out of stainless and brass maybe.

As far as hiding the battery there's always the fake oil tank.  I did one big enough to hide a rats nest of wires, connectors, fuses and starter solenoid.

If you go with one of the Li-ion batteries.....you can get really small and light.  It will be easier to keep it from detracting from the simple and clean look.

Looks great! Love the brazed look.

As for small batteries, I've been using an Antigravity AG-801 for a couple of seasons now and love it.  It's pretty small, very light and cranks really strong with no maintenance required.
