The biggest bang for the buck mods are airbox/filter mods, jetting the BS40 correctly or replace with a VM or PWK carb, a better flowing muffler, and a cam swap. All of that will get you around 10 to 12 hp over stock for not much money spent. Power gains above that point will get more expensive and the gains are smaller for each mod.

The Emgo I posted is the cheapest alternative....it is too loud as it comes from the factory, however it is easily modified.

The Harley Dyna is a great muffler for a stock engine.  It has a nice sound that is a bit louder than the stock muffler and it actually sounds like a motorcycle.  Out of curiosity I put one on my modified bike recently, and it definitely slowed the bike down a bit.  I have used a hole saw and cut the stock baffle system out and installed one that is a larger diameter and has more holes and therefore is less restrictive, and that helps get more flow for engines that are modified.

The muffler that DragBikeMike is great for modified engines and is within the fabrication abilities of most folks, and it looks good on the Savage.

For my Cafe' bike I wanted a smaller muffler and I used an Emgo chrome megaphone and built my own interior.  It has gone through a few iterations and it works well for the way I ride.  It looks good, is small and light, it is not too loud and it flows much better than a DYNA.  It likely is a little bit restrictive - but most of my rides are on curvy roads and I seldom need more than half throttle on a days ride.

The core is currently straight through, and I have wrapped the end section with stainless shavings from a brake rotor I cut down.

(The website is currently giving me fits about posting photos...I will post some photos another day).

Hey DBM,

if you come across this -- I've been slowly, lazily gathering parts to build your muffler design. While at the AutoZone today milling about I saw a 12 inch cherry bomb shorty muffler. 2 inch diameter straight through.

Don't mean to be lewd, but What do you think about me putting your baffle in that thing and letting it rip? Any complications you can think of with the shorter length?

I don’t remember who, but someone years ago did the very same thing, using a Cherry Bomb style muffler.  I like the style.

Lancer do you know if they ran the short one? At 12 inches is considerably short -- I think the larger one is 19 inches in length

Philly, I’m not sure how far you’ve gotten buying baffle parts, but you might want to consider this 48mm that would fit in the 51mm (2”) outlet end of the cherry bomb.  It has the cap on the end which can be removed if you want.  The diameter of the inner baffle is 25mm (1”), so you’d have about 1/2” of air space around it inside the 2” muffler body.

I know you’re waiting for DBM to reply, but my thought is that shorter will ‘always’ be louder than longer all else being equal.  Seems like you want to make a downsized version of Mike’s.  I’m not sure you can get enough holes in 2 shorter baffles without negatively impacting flow and adding back pressure.  That’s why I’m sharing the idea of a single baffle at the exit.  You could try it with and without the cap and maybe wrapping it with fiberglass or steel wool.  

Your project so I’ll shut up now.

Hey thanks thumper,

Really appreciate your ideas, I think that part looks great for this. My inclination would be to leave the cap there, I believe. For 10 bucks I feel like I want to try this out ... Maybe pack it with fiberglass. Interesting.

Hey Philly, how's your clutch holding up?

I used a Thrush 25210 for my Cherry Bomb muffler.  It's about 16" long end-to-end.

The modification was easy, but I have a lathe.  However, for something as crude as a muffler, I am confident I could have made the center plug and the end adapters with cast-iron pipe fittings, a coarse file, and a bench vice.

I forgot to mention that the Thrush unit was a 1-3/4".  On the flow-bench, it flowed about the same as a Dyna.  One thing I can share is that it was very quiet and had a very pleasing tone.  It's not as stylish as the LCGP, but it is the perfect looks for a bobber.

Hey thanks DBM!! greatly appreciated this.

About the clutch -- I was ashamed to admit that the common denominator with burning those pressure disks out is myself, riding my clutch, abusing t the hell out of it off the line and refusing to admit it. Well, ive since admitted it, and never want to see the inside of the clutch cover again. God help me.
