That is the question.

I'm rebuilding an engine (not mine) because the piston overheated probably due to lack of oil.  It also has cam and rocker damage.

Piston has transferred some material onto the cylinder.
I've honed the hell out of it to clean it up.
The cylinder is now over 84mm by 0.002 to 0.003" (2 in spots/3 in others)
Wear limit is 0.0031"

What would you do?

Next available size piston and rings.  Bore and hone accordingly.  My thoughts are it will have blow by sooner than it should being so close to the service limit.  My $0.02

What kind of hone did you use and were torque plates installed?

I assume "84mm" is a typo and you meant 94mm.  Can you provide the actual measurements, right/left, fore/aft (top, mid, bottom).  Total of six readings.  That way we can see what the taper and out-of-round are.

It might work OK with a forged piston.  They need a bit more room.  

It really needs to be measured with torque plates installed and properly stressed up.

Yes, 94mm
No torque plates
el cheapo hone

Measured it again, and perhaps the honing process heated it up?
At least hotter than the bore gauge.

Top to bottom
Thrust           Transverse
.002               .001
.002               .001
.002               .001

Not as bad as yesterday.

Run it , change oil around 500 to 600 miles

Bore it till you can’t bore no more !

Used cylinders are cheap.

So are you saying that your bore is 3.702" to 3.703", no taper, only .001" out-of-round?  If yes, then I would run it.  It's under the wear limit (3.7039"), straight, and only .001" out of round.

Are you using a dial bore gage?  Is that why you aren't providing the actual size?

Have you checked piston clearance yet?  Does it exceed .0047"?

If the owner just wants it running again, and is not looking for an overhaul, then it should be good-to-go as long as it doesn't exceed wear limits.

Yup, no taper, .001 out-of-round.

Yup, dial bore gage.

buying a new piston, old one wrecked. will check.
