On some other posts/topics I read that people used 1" steel rods to make their struts. The stem for the struts seem to be just a little bit smaller than 1". This means the the strut would hang over into where the threads are just a tiny bit. Is this ok? Should I use some locktite to keep the nuts from vibrating off?

I'd file/grind the over hanging area flat and use a lock washer ,locktite and nut ( a fiber locking nut if you can find them - the type on your rear axle)
the coolest struts I've seen where fashioned from two crowbars (pry bars?) the round ends facing down , bolted to the bottom shock mounts.
