Installed a RYCA top tree today, slid the forks up,buttoned everything up, this is what I got. How come the tube caps are above the fork tubes by 1/2"??

Pretty sure I screwed the caps all the way down before I slid the tubes up. Maybe I didn't?

ps: RYCA refused to drill holes for my riser bolts, so did it myself.

Your caps should be down within about 1/8" from the top of the tubes....then they should bottom out.

Don't tighten the top clamps until after you have installed the threaded caps.

There may be a good reason RYCA refused to drill holes in that clamp.  Please keep a close eye on it and be careful.

What is the thickness of the material where you drilled for the bar mounts? RYCA probably doesn't drill such holes because there isn't enough material to support the stress. Don't bother looking for stress cracks, because if it does fail it will be catastrophically. You may find yourself going down the highway at 65 mph, hitting a large bump, and then holding the bars (disconnected from the bike) in your hands. But that's only "if" there isn't enough material. You'll have to do the stress analysis to be sure.

BTW, you can find 38mm flush mount fork caps on ebay. They look a heck of a lot better.
