When I wanted to refill the oil the little cap on top wouldn't move one bit. I tryed with a wrench but then catastrophy hits. It brakes off.

Now I am running out of options and I have no idea how to get the cap off. There is not much left to get a grip on. Does anyone have suggestions how I can get this fixed?

Maybe a pair of locking pliers, vise grips over here, or a pipe wrench to grip the round part.  Huh

Get the engine up to operating temperature....then try vice grips or locking pliers on the outer edge.

If that fails.....you might have to grind the top smooth and take it to a welding shop to have them weld something on top that you can get a good grip on.

Then....replace the cap with the rubber one from a later bike.

I'd try channel locks. If that fails, I'd try to create a lip with a chisel and then get it moving with a drift pin.

You will most likely start to fragment the cap as it deforms and slowly gets destroyed. If this happens, flush the case with kerosine before starting the engine. If a big chunk falls in the case you'll have to fish it out from the top as it might not make its way past the drain orifice.

But I'm confident that channel locks will do the trick. As Dave suggests, get the bike up to operating temperature before attempting to remove.

File (or chisel) a slot in the cap so you can use a drift (some folks call it a punch) to use a small hammer on the drift in the slot to tap the cap counterclockwise.  If you don't have a drift (a punch), a flat blade screwdriver, or a thick nail with the point ground flat, might do.

Run the motor for ten minutes to get it really hot.  Or, if you are skillful with a torch, use a propane torch to heat up the area around the cap.  Be careful, don't get very close... that is aluminum.

Get some ice and have someone hold the ice on the broken cap while you tap the drift in that slot to move the cap counterclockwise.  Make sure the ice only touches the cap, and start tapping as soon as the ice touches the hot cap.  Keep tapping until it breaks free.  It might take a minute or so.  Heat, chill, tap, and repeat as necessary.

The ice will shrink the cap .001 or so.  That, and the shock of the drift on the slot (acting like an impact driver/wrench), will break it free.

Try some penetrating oil on it a few hours before you do the "breaking it loose with the drift" trick.

The video below is just a hint of how to make this work.  I used my bike, but the cap is in good shape and in a different position than yours, so it is just an approximation of what you'll need to do.  You'll probably have to tap it harder than in this video "hint."

most likely, you got corrosion gluing the cap to the case.
take a hammer and give the cap a few good smacks around the lip in particular.
A little pen oil can't hurt.
then file the notch and have at it with the hammer and drift.

Yes it worked! The video and the picture did the trick!

I couldnt warm up the engine because it was low on oil. But after i made ā hole in the cap (like in the picture) and using ā screwdriver and ā hamer it came of after two firm blows.

If anyone else ends up in a jam like this and can't get the oil fill cap off....and needs to add some oil to get back home....or some other emergency........you can take out the timing port cover on the left side of the engine, and add oil there.  You could also take off the front valve inspection cap and add oil there, or the breather hose on the right side top of the engine and add oil there.

None of those locations are very convenient - but oil can be added in those locations if you get in a jam.

Well now you learned, oil fill caps, finger tight.

However, I did make a 'tool'. for the oil cap.
Used it once, when a PO, put on a oil fill, 'tight',
on another bike.

Went to the junk yard, picked up a rusted socket.
That fit over the cap. (it was the correct price, free)
Pit a dab of tape of the hole in the socket.
Took the oil cap, (from the 06), and smeared a thin layer of grease on it.
Then filled the socket with epoxy, (only about 1/3)
Then put the cap in it, (upside down),
Now, a socket, which perfectly fits the slotted top oil fill.

Worked perfect on the 97, which the PO apparently believed that was a 'torque', item.

Thinking, that using a, 'putty', type epoxy, which doesn't run.
One could do that, while the cap is in place, before the top is broke off.

Very good problem solving, Spring.
I slotted a piece of wood to set down on top of the plug and carried it and a 2 stroke oil container with a tip from a 90 wt. jug on it. I could add a bit of oil when it was hot. I had a problem getting the fill plug out even when I was gentle putting it in. Pliers scratched it up.
