what are the reference marks to line cam and crank to? and what is the ring gap for the pistons and what is considered over bore? my piston has 20 thousandths gap on one side of the cylinder... it has to much side to side play for me

Step #1

Get a Clymers manual     (it is the picture of the manual under DOWNLOAD -- site is Polish, but manual is English)

http://www.suzuki-savage.ru/index.php/images/Download/Service_Manual_Clymer.zip

Step #2

Mark all the "known errors" using red ink inside the Clymers manual

http://suzukisavage.com/cgi-bin/YaBB.pl?board=tech;action=display;num=1119775997

Step #3

Read the manual to get your frame of reference for your questions all set up in your mind.

Piston to cylinder gap as measured with feeler gauges is around .002" when measured at the skirt.  This is a normal fit, max wear before hearing the dreaded slap sounds at the skirt is .005"-.006".   Piston is fitted at the skirt, not at the ring area (ring area is looser, is like .005" when brand new).

Cam lines up with flat surface of head when crank is at top dead center, cam should be installed with lobes pointing down at "top dead center of compression stroke".

I will add that's what a slightly used chain looks like... the right side is slightly up.  brand new chain the marks are dead level.   Cool

Click on the link in the post

which takes to to the Polish site

Click on the manual picture and wait and read the note that pops up

Save it to your hard drive (downloading starts and continues for 5 minutes)

When downloading is finished you get a message saying it is done.

THEN open up your copy of the on-line manual that now resides on your own personal machine.

The message you got before indicates you didn't wait until it was 100% complete on the down load.   You definitely want to download the entire PDF as trying to "view" something that huge just isn't gonna work.

The link and the Polish site work just fine.

I downloaded the manual while I was typing this post and the local copy of the PDF manual on my hard drive works fine too (jest takes a while).
