Hi there, Is it OK to hijack an old thread? I like to reuse threads after all the topic is pretty similar...
I have slightly different conditions though:
Weight reduction and budget is not unlimited, rather on the sane and frugal level. Cheesy

So, being a new owner for Savage, the first thing that was obvious for me: things are massive and thick heavy steel. Almost all my previous bikes had thin pressed steel or plastic fenders and here i see a lot of weight.

So what do you guys think, how much pounds, kilos, stones you can get rid of by:
- dropping rear seat, fender, the mounting subframe
- dropping the airbox, covers, toolkit locker etc from under the seat
- maybe swap out the front fender if it's not crucial for the stability of the forks.
Thanks, let me know if it should be rather posted as a new thread.

The S40 weighs about 360 without fuel. My cafe conversion weighs just under 300. The rear fender/seat assembly accounts for probably half of that weight difference.

My Savage was originally a ‘96 model, but the engine now resides in an ‘86 frame.  Its name is REX.  He has gone through a couple of transitions, first it was going to a cafe but after a while I decided I wanted a more laid back style so I started the next transition to a bobber.
Items removed/swapped:
-Front fender replaced by fork brace and a dirt bike aluminum fender.
-Fuel tank modified by RYCA.
-Seat replaced by solo seat.
-Air box replaced by RYCA  battery box.
-Side covers replaced by steel plates(later aluminum)
-Rear fender replaced with small steel trailer fender. (Aluminum later)
-Header and muffler replaced:  mild steel tube header 1.75”OD x 1.65”ID, and currently a HD Dyna muffler (works great on this bike).
-carb replaced by 36mm Mikuni round slide and a Uni foam air filter.
-camshaft replaced by a custom grind done by Webcam Inc., with more duration and lift. (Similar to a DR650 cam but not quite as much lift)
-piston replaced by custom 97mm forged hi-comp 10.5:1 done by Wiseco.
-front brake upgrade
-suspension upgrade
Weight about 320 lbs.

Almost forgot, 6 lb. flywheel replaced by 3lb. unit.

Runs very well, plenty of power, lots of torque for passing trucks going uphill, and it’s perfect for carving out the mountain roads.

So you can drop a good 100lbs off it, that's quite something! Thanks for the writeups, very informative.

I don't think anyone claimed that. I know that Dave and I managed around 60 pounds. Click the link in my signature and you will see that to get below 300 pounds, you no longer have a Savage.

I believe I got down around 32o pounds.

My bike resembles a RYCA Cafe bike and has some RYCA parts (seat, side body panels, footpeg mounts, belt guard, sidestand), and is a pretty minimal bike without any luggage or windscreen.  I have aluminum wheel rims on both ends, a small 90/90-18 front tire, and a small front fender.  My air cleaner is a round foam clamp on without any box - I have a very light Lithium battery and clamp on handlebars.

The fuel tank is a GT550 and is not very heavy when empty - but it is 4 gallons and holds nearly 30 pounds of gas when full.  My headlight is 8" and weighs more than the tiny stock headlight.  My rear wheel pulley is a Kawasaki KZ750 pulley and is cast iron and adds a few pounds.

I believe getting below 300 pounds will require a very spindly looking motorcycle and some real effort.

I do believe that with some trimming and parts removal you could drop 20-30 pounds and still have a motorcycle that is functional.  Removing fenders really affects how the bike functions when the roads are wet - my bike throws water all over me.  The front wheel throws a strip of water upward that hits me in the center of my face shield....the front tire also throws a stream of water out both sides that goes into each shoe - the back tire throws a stream of water up my backside.  It is a great bike to ride when it is dry....pretty miserable when the roads are wet.

The Savage is a great bike, very nimble and agile, but its got a weak rear brake and no ABS. Adding more power to it without upgrading brakes and suspension can land you in a land of trouble.

Ever consider supermotos? A KTM 690 SMC is also a single cylinder, simple, non pretentious, and does everything incredibly well.

Ok, so 150kg is difficult to reach, got it.
Fun fact:
Removed the tail assembly, fender, chrome sides, backrest, rear lamp all together weighs about 9kgs!
Chunky metal, that.
