th cable to the starter is unfused NEVER go below #6 stranded(fine strand copper IMO)
pro sparktricians out there quote the tap rule for me...

I'm almost positive that I put the washer in the wrong place.

Yep. There's a washer on the inside of the middle gear.
How do I get the gear out? I can't figure it out this time. It's coming most of the way out but gets stuck on the lip of the rotor.

That's anti overtorque gear, 3 sets of teeth in a row?
Any of the gears should just slip out.
You may have put some wear on it.
put a pry bar on either side and evenly pry it out or get a gear puller.
Or just wiggle it till it comes out.

had to have my roommate to wiggle it while I spun the crank. Its out and the starter motor is spinning freely!
