Hey Savages.  I’ve got the dreaded oil cap seal leak on my 2004.  I read the posts and saw the pics of the repair.  I’m afraid I’ll screw something up.  Any Savages out there in the Houston area that have done the repair or someone in the Houston area that could?  I can do the basic grunt work involved.  I just don’t trust my motor skills well enough.

Yes.  The lil sob behind the exhaust port under the top end of the valve train.

One issue you have to be very careful while doing - is "snugging" up the 6mm bolts that hold the head cover on.  Those are very small and the threads in the head and cylinder are aluminum......they only take a small amount of torque and the threads strip easily if you apply too much torque.  There are 3 long bolts on the right side that extend down into the cylinder (once goes into the oil galley)....if you strip those the job becomes far more difficult.

It is essential you borrow or buy a small torque wrench - using a 150ft/b torque wrench to tighten screws with a value of 5.9-8.8 ft./lbs will not work (my own personal 150 ft/lb. torque wrench is pretty worthless below 25 ft./lbs as the "click" is faint and not easy to hear or feel).

Thanks Dave.  Exactly why I’m afraid to go it alone.  I have a small torque wrench, but it’s all the details and nuances that would probably get me in trouble.

Firstly, try to find out real reason of oil leakage after that you must consult to mechanic instead of waiting for someone experienced rider.

Trevor - “Why” = it has served its useful life.  Its actually considered ‘maintenance’ by Suzuki, but the often early failure is a known and common issue with our bikes.  I try to do my own work and avoid expensive mechanics that usually aren’t as familiar with our bikes as the people here on this forum.  Getting some help or a recommendation here is the best place to start.

Engine pressure can stress up the oil filler cap which can split or damage it. You can loose its bolt with small screw driver and change its washer and after that fix the cap over it again. Avoid breaching the cap if its not damaged then.

PS - I got it done over the weekend with a lot of patience (not my strong suit), 14 F-bombs, finger crossing, and a 12-pack when I finished.  I’ve only put 20 miles on her since the repair, but she’s running fine and no leaks so far.  I did use Red Permatex, and creating a cardboard diagram of where every little part goes is brilliant!

Haha.  Thanks Justin.  No.  And that little f-n plug better not ever leak again!  I asked in a different post if anyone knew what the dang thing was for.  I got nothing, crickets, nada.  My only guess is that it acts as an oil pressure relief plug - like somebody overfilled with oil and it prevents kaboom of your motor.  I’d really be interested in other ideas.  Nobody seems to know what the darn thing is for except perhaps ringing up repair bills at the Stealership with a newbie mechanic that is green behind the ears.  So they can fix it again and again and again….

I'm getting ready to dig into mine.  It is leaking oil on left, right, and front of the head from the headcover down.  I have not seen a picture that is similar to mine.  I surmise I have more than one issue.   Does anyone care to comment?

Sounds about right pg.  Once they get bad, oil ends up everywhere after a long ride.  

The plug on my bike was bad when I bought it. The seller had washed the bike and I didn't know it was leaking.  There was oil everywhere after a couple of hours of riding.  It was blowing down both sides covers and battery box.

You can clean the oil up and scrub off as much oil as you can.

Then remove the vent tube and attach it to a compressed air line with 2-3 psi of pressure.  (Don't use more than a few psi or you could blow out good seals and gaskets).  I started with my air compressor empty and only let it pump long enough to have 2 psi in the tank).

Then use a spray bottle filled with soapy water to see where the leaks are.  Spray the top of the engine and look for soapy bubbles.

Ohiomoto & Dave, thanks for your insight.  I went in a replaced the head plug with verslagen1's upgrade this morning.  It was leaking oil on the cam plug side as well as on the left side real bad.  I'm not sure if they didn't use a lot of gasket maker or if that stuff deteriorates over the years.  I couldn't tell it was present on much of the surface.

The head plug is fixed and two other oil leaks as well.  However, I have a small area with some oil on it and I can't figure out how it got there.  The location is on the very front & bottom of cylinder.  Actually, on the 2nd fin up from the bottom all the way across it.  It looks like it is on the cylinder wall, not near a gasket or an oil passage.  Any thoughts, thanks.

I thought I cleaned it pretty well at the car wash after I put the head back on.  

I hit it with some carb cleaner, scrubbed it, and some more carb cleaner.  I'm going to go 25 miles, go down a d dirt road, then return home.  We'll see how it goes.  Thanks for your insight.
