Title: Mac Exhaust on sale
Post by SoC on 08/30/20 at 09:05:46

Browsing the Dennis Kirk site today and saw the following clearence for Mac ehaust system, which includes a header at $250.00.

I purchased one of these from Dennis Kirk in late July, 2020.  Same great price ($250).  It has a few glitches but they are easy to rectify and the price is killer good.  It's the second MAC system I purchased.

The first I purchased from Niche Cycle (full price).  It was chrome.  I harvested the header for my modified stock muffler system.  It worked good but it was a hefty price to pay for just a header.

The second (July 2020 purchase) is black.  I will be using it to start a new high performance muffler project.  I tried the system as delivered to see how it runs.

The one I received may be an anomaly, but it had two significant fit issues.

1. The flange on the header is about 2.5mm too large.  It would not fit into the socket in the cylinder head.

2.  The muffler clamp is too small.  It would not fit over the muffler.

I cut down the flange and used a dyna muffler clamp.  The system fit perfect with those two mods.

With the MAC system, the motorcycle is measurably faster.  Timed runs show a significant improvement in WOT acceleration.  It also seems  to have much better part throttle performance.  Feels really strong at part throttle.  Taking off from a dead stop, cruising, it feels really good.

It is grossly loud.  Like it hurts my right ear.  I can't ride it without ear plugs.  Some folks like the noise, I don't.  So I will be using the MAC system as a foundation for my free flowing quiet system.

If you are into the "noise thing", this is a really good price.

thanks for the info on the header pipe! im with you i don't need it loud. :) i did have a empty muffler on at one time i could not ride it with out ear plugs  and i'm hard of hearing so much that the wife got me hearing aids. LOL

Why are headers so expensive compared to mufflers and why is an aftermarket better?

Title: Re: Mac Exhaust on sale
Post by Fast 650 on 09/10/20 at 10:32:42

As far as expensive goes, there isn't a huge demand for exhaust pipes for the Savage. Smaller run quantities increase their costs and it gets passed on to the buyers.

The reason why aftermarket is better is the size. That big 2 inch factory pipe is only about 1.25 inches inside diameter. That is about the right size for a 250 single, and too restrictive for a 650 single. Aftermarket pipes are much bigger inside, as much as 1.79 inches ID for the MAC.

Thanks for posting @soc. I just ordered mine now. I wasn't planning to do an exhaust change but given its on clearance, decided to put the other mods on hold and pick one up

@dragbikemike how did you trim the flange down? If mine is also too large I assume a dremel would work?

Does anyone know if this comes with a new heat shield like the one directly from MAC?

No, it doesn't.

I just ordered one - the website showed there is only one more left.

jdvt600, I cut the flange down using a hole cutter mage by General.  I did it by hand (no drill).  Took all day.  Had to make a plug to keep the hole cutter centered.  I suspect that the job could also be accomplished with a grinder or a large course file.  Just have to be careful.  Use a block of wood with a 2" hole (split down centerline) to hold the header pipe in a large vice.

Post by DragBikeMike on 10/06/20 at 13:20:51

This shows the wooden holder.  It allows you to hold the pipe without scratching it up.  Of course you don't want those metal chips in there when you place the wooden holder around the pipe.

The finished flange came out pretty good.

How did you get the room to spin?   :-?

If you are talking about the heat shield adjacent to the footpeg, it did come with the fabricated contraption made out of bar stock.  I don't care for that primarily because I know I will somehow manage to get my shoe through it and melt the sole onto the header.  I just used the stock heat shield.

There's no way that the supplied clamp was gonna fit the muffler.  It didn't even come close.  It's a top quality clamp, just too small.

Post by DragBikeMike on 10/06/20 at 13:40:44

"How did you get the room to spin?"

Versy I'm not sure I understand your question.  I inserted the cutting tool in the plug, then turned the cutting tool with my hands (actually I placed a wrench on it).  It was arduous.  The cutting edge on the tool bit was plunging straight into the face of the flange, kind of like a part-off bit.  Had to resharpen the bit several times.  I was sore for two days after this job.  :P

I was happy to find the package waiting for me today. Hopefully my header flange fits but otherwise thanks a ton @dragbikemike for posting the hole cutter and pipe holder. Also glad to hear the stock heat shield fits (MAC website says it doesn't). I may pm you additional questions when I get around to mounting.

Unfortunately,  just after ordering the exhaust I ran over a piece of rebar and have a gaping hole in my Metzler ME 140/80 15 tire. Yay...

That is the same thing it showed when I ordered mine.....mine is supposed to arrive today.

A box arrived today with mine. Did not open it yet, but will on Sunday. I guess I got the last one.

Title: Re: Mac Exhaust on sale
Post by Dave on 10/10/20 at 12:14:07

Mine arrived yesterday and I took it out of the box.   No wonder it is loud - the exhaust passes straight through the muffler, and the angled holes in the perforated core angle backwards....and I see no evidence of any kind of packing in the outer shell - so the noise just kind of skips over the holes.  I believe I could make an oval piece of steel with a bend in the middle, and slide it halfway down the perforated core - then put a flat rod into the backside to hold the disc in place....while I use a rod on the other end to hammer the waver flat and expand it into the perforated core.  The exhaust will then have to pass out and then back into the perforated core - it is the same concept I have on the muffler I am currently using, except I can remove the core to work on it and on the Mac it is locked into place.

I did a test fit and mine has the same issues as DragBikeMike reported.......the flange is too big to fit into the head and the muffler clamps is too small.  Doesn't say anything good for their quality control!

I may have a fitment issue with one the Cafe' bike - my foot brake is very close to the stock header at the toe pedal.......if this muffler sticks out away from the frame any farther than the stock header - I may have to do something to the pedal to get more clearance.

I just took the stock pipe off and yep, MAC pipes outer diameter is 2mm larger than the stock. Now to determine how to fix this. Tempted to use a dremel or file, but @dragbikemike's approach is much more refined and cleaner... I still need to get a new rear tire :(

I'm thinking to use the grinder.
make a plug that'll fit in the end of the pipe and fit 2 bearings to a shaft.
fix that shaft on a bar that's pivoted on the ground.
and use a thumbscrew to adjust the bar to a set distance
Then rotate the pipe to grind the outside of the flange.

Finally, a reason to buy a grinder ;)

I scribed the correct size on top, and begin wittling metal away with tools.

Dremel with router base was just too slow - but it was accurate in keeping things square.

I used a die grinder and carbide bit for the initial work to get it close to the scribed mark, then used the Dremel to get things squared up, then files to smooth out any irregular areas.....then a drill and flap sanding wheel to get a nice finish.

It took and hour to get it where it needed to be.  Now I will just spray a bit of ceramic exhaust paint on the bare steel areas.

I can't help but make some snide remarks about the Mac Muffler.

Their listing claimed "EXACT FIT".........it doesn't until you fix the flange that is too big and supply a clamp as they sent one that is too small.

If you open the listing and read the description:

They state the baffle is welded in.  The muffler does not have a baffle - it has a straight through perforated pipe and no sound dampening material.
They state the muffler doesn't interfere with the center stand - we don't have a centerstand.
They claim it provides easy access to the oil drain plug and oil filter - the drain plug is easy....but the filter access is just as tedious as always.

When Mac wanted to build this Lancer and I tried to tell them what the Savage folks wanted, and Lancer even got a prototype to try out.  We told them the header was too big OD and the muffler was too loud - they didn't listen and built an exhaust system that we didn't want.  And now it turns out they had quality control issues as well.

It don't fit maybe the reason for the discount.

But personally, I'm disappointed in the bend quality.
These are not mandrel bends and even the straight sections are oblong.

jdvt sent me a PM asking for additional info about the tooling I used to cut the flange down.  So I will post some additional pics and further explanation.  I think that the technique I used is way too difficult.  If I had to do it again, I would just have at it with a large bastard file while holding the header pipe with the wooden clamp.

Title: Re: Mac Exhaust on sale
Post by DragBikeMike on 10/11/20 at 15:34:38

Just monitor the flange/pipe wall thickness with a caliper.  When you get to 8mm (5/16") it should be good to go.  You can't see it when its all assembled so who cares if it looks a little ratty.

Title: Re: Mac Exhaust on sale
Post by DragBikeMike on 10/11/20 at 15:36:07

The hole cutter I used is manufactured by General Tools.  I don't have a part number but I can find them with a simple google search "General Tools Hole Cutter".

Title: Re: Mac Exhaust on sale
Post by DragBikeMike on 10/11/20 at 15:39:51

I remove the 3/16" tool bit provided with the hole cutter and replaced it with a standard HSS 3/16" tool bit.  I removed the drill bit and left it out.  Used the standard drive shank of the cutter assembly as a pilot.  Use a vinyl vacuum cap over the free end of the bit so you don't get gaffed by the bit.

Post by LANCER on 10/11/20 at 15:42:00

That is really disappointing to hear of the pipe & muffler irregularities.
The set I got fit the head as it should; the pipe itself was smooth and straight; the muffler was on the loud side but it did have a baffle, don’t remember what exactly but it was metal and not fiber.

Title: Re: Mac Exhaust on sale
Post by DragBikeMike on 10/11/20 at 15:42:31

Used a chunk of 1-3/4" aluminum bar stock for a plug.  Drill thru 3/8"  and counter drill 1/2" diameter by 5/8" deep.  The drive shank of the cutter slips into the plug.  Use shim stock to center the plug in the pipe.  You want a drive-fit, it can't be loose.

Title: Re: Mac Exhaust on sale
Post by DragBikeMike on 10/11/20 at 15:45:08

It looks like this when it's ready to rock-n-roll with the exception that the HSS tool bit is installed instead of the as delivered (pointed bit).  Also, I plunged the bit into the face of the flange, not the OD.  See the pic I posted originally.

You can turn the reconfigured cutter assembly with a 3/4" wrench.

Post by DragBikeMike on 10/11/20 at 16:00:57

As I mentioned earlier, this is waaaaaaay too much trouble.  It does a nice job but a Big Ole File will do the job just fine.  Just keep track of the wall thickness.  Use the wooden clamp to hang onto the pipe.

Regarding the quality.  Both of my Mac header pipes are excellent quality as far as finish and bends.  They are double wall and plenty stout.  The chrome on the original is good as is the flame spray on the latest purchase.  As Lancer mentioned, the original offering fit just fine, flange was perfect.  And once I trimmed the flange on the second purchase, it fit like a glove.  Everything fit just fine.  The muffler mount is solid and aligns correctly.  Muffler to pipe joint is tight and leak free.  Clearance is good everywhere.

Of course, the oversize flange is inexcusable.  To me, that's primarily on Dennis Kirk.  They have to know that this problem exists so they should have said up front that it's messed up.  Dennis Kirk sold us the exhaust systems.  I know Mac made em wrong, but Dennis Kirk collected our money.

I still think it's a great price for an exhaust system, even if you have to do a little work on that flange.  But oh boy, that noise.  Have to find a solution for that noise.  :-X

Dave, I suspect your idea to force the flow out and back in will do a pretty decent job of reducing the decibles but it will also probably strangle the flow a bit.  Also, congrats on successfully reducing the OD of your flange in record time.  One hour sounds a whole bunch better than all day.  My compliments.

@dragbikemike thanks for the detailed post. I did purchase a hole cutter with carbide tips from harbor freight. I sanded down and used the wooden plug from the 2x4 clamp to plug the pipe and hold the hole cutter. After an hour of not getting very far, out came the dremel and hand file. It took me most of the day but I managed to get it to fit without butchering it up. I checked for leaks using a flame and it found no leaks.

It's loud. No doubt about it. I like it. But it won't work for my morning commutes so I'll be taking the MAC muffler off and going back to the Yoshimura slip-on. I doubt it will help anyone due to the horrible quality, but I uploaded a video taken from a Samsung phone to my instagram (https://www.instagram.com/p/CGOSRVchAhV/?utm_source=ig_web_copy_link) (it was warmed up before I filmed). I haven't been able to ride it yet (still need to purchase a tire), but it sounds faster  :D

@Dave there were a few times while filing and dremeling that I looked up at the computer screen and read the words in all caps, "EXACT FIT" and mumbled a few choice words.

For a clamp, I ran to AuzoZone and picked up a 2" universal clamp. It's ugly, but it works.

It's hard to say without a test ride, but overall I think I'll be happy for the price. I may go ahead and do the exhaust port opening after riding for a bit.

I hate loud mufflers!

I am going to be working on a way to put a "barrier" inside the perforated core - which will turn the core into a baffle.

I think If I make a round piece of steel that just slips inside.....and on each side of that have a small piece of steel with some bent fingers.  The fingers would be long enough so that when they are straightened they catch on the ID of the tube.  I would weld a nut on one side and a bolt would be on the other side........you could use a ratchet extension to insert the barrier assembly, and when you get it in place begin to tighten the bolt - which will straighten out the fingers and catch the ID of the perforated core.  The fingers will be on both sides and once pushed in place the barrier should stay in place.  The fingers need to be pretty stout - as there is no doubt the assembly will be red hot when you are cruising down the interstate..........anyone that has followed a Savage with a Dyna muffler at night has witnessed the red glow from the interior of the muffler.

If it works - I can make some for you other fellows.

Post by badwolf on 10/12/20 at 17:16:32

Dave, I know you are a engineer but, that sounds waaaay too involved.
When the baffle blew out of my Dyna, I took a 9 1/2'' piece of water pipe made a plug for the end and a sleeve to fit the back end of the muffler, then drilled 16 - 13/64'' holes in the sides of it. ( 1/4-20 tap size if it was too many )
I am happy with the sound, but if you wanted to play around just one bolt holding it in so it would be easy to ''tune''.
I would think the larger the holes dia. should give you  a ''deeper'' sound, and if you get too many holes just cut a new piece of pipe and start over.

So I opened the box today and it all looks good. Going forward I only bought the system for the black header, so my brand new black Mac Muffler is probably for sale, if anyone has an interset let me know. I now have a selection of mufflers to try on my 2011. The black header and a new black Cobra slash cut with my custom baffle set up are going on my "03".

Title: Re: Mac Exhaust on sale
Post by Dave on 10/15/20 at 14:37:52

Well I guess one temporary way to test my approach - would be to shove some course steel wool in the place I want to block the perforated core.....then pack it tightly into place by using a bar on both sides to squash it in place.

I know it will burn out before very long - but it would allow for a short term test.  When you want the darn thing out.......I suspect a 70mph run for 15-20 minutes would cook it right out of there!
