I've got the wheels off the gs450 and the sprocket on the rear. All seems good there.
Going to get the front rotor turned to 10.25 diameter, right?
Will need to shim it out for the caliper, ok.
Is it right to replace the gs450 wheel bearings with new gs450 bearings?
Front clutch side wheel spacers will need refitting, correct? (I plan on using the speedo drive and rigging the speedometer somehow from the 450).
Anything else I'm missing?

Rear wheel bearings are gtg.
Front wheel bearings are loose on the S40 axle shaft.
Now to try to find a part number.

On the nice side, I've put a few hundred miles on the bike in the last month.

Take the wheel bearings out, measure the ID, OD and width....and you can get bearings from any online bearing supplier.  You can choose having seals on both sides, one side.....or no seals to suite your taste.

Is the only answer to cut it down?
Can the S40 disc be fitted?
Any oem disc that fits?
Machine shops are scarce here, and I've never got a building to set my lathe up in.

You can cut it down, OR, make a little bracket to move the caliper out a little to fit it. Or if you decide to make a bracket, you can get a dual piston caliper from a sv650 and double your front braking.
I used some 3/16 steel. Mount the front wheel and bigger disc with the caliper removed, Tape a piece of 14 gauge house wire to the outside (single strand, insulated) then set the caliper of your choice on the wire where you want it. Make a template of the bracket out of cardboard, then copy it in steel. The wire gives you the clearance you need, get a couple new bolts and metal lock nuts (brakes get HOT and can melt plastic)  Take off the wire, mount it up, and bleed the brakes and your all set, with MORE front brake.
No lathe required! Just a vice, hacksaw, drill and bits, a file to smooth it up, and a can of paint. Anyone that can run a lathe should be able to make-up a bracket in a hour or so.

I ordered a full set of gs450 brakes, and rear wheel bearings.
I can't afford to order wrong front bearings, if anyone has a part number for bearings that will convert the 450 to work on the savage axle.
Or, if anyone has put the gs450 forks on a savage frame.

I'd need to remove all three bearings ( I think) and get the same, but with the savage inside dimension. If I get it figured out, I'll post numbers here.

I've been looking up.bearing specs and according to the charts I found, both bikes take the same bearings.
I know that on the wheels I have, they are different inside diameters.
I will try ordering bearings to fit the savage and hope they fit.

I'm not sure what bolt I tried the bearings on, but today the 450 and 650 bearings both fit the same shafts.
Guess maybe after a neighbor who brings a 12 pack of pounders isn't the best time for bearing work.

I definitely would not swap forks....and especially the triple tree.  I initially used some RM250 triple trees in my Cafe' build, and the offset from the steering stem to the fork tubes was less than the stock Savage.

The end result was that the trail was increased, and with the narrow clip on handlebars the bike steered like it was a truck.  Also with the fork tubes moved back - the fork tubes will hit the tank when you turn, and when you limit the steering angle enough to keep the tubes from hitting the tank.......you can't turn the bike around in a 2 lane road anymore.

You can use a sv650 caliper for either disc (rotor) but you will have to make a small bracket either way. The easyest way would be to turn down the disc and use the stock caliper. I had one done at a shop, $100 ! My lathe is only 8'' so I couldn't do it myself.

This problem may be solvable - By flipping the legs left to right. I did a raked 9 deg with KX125 on mine and the axle has to be behind the forks, so flip the legs left to right.

This one isn't solvable without a different tank or a different offset triple set.


BTW there are a few fork legs that will slide in the savage's triples - you know the list, people have posted it here - eliminator 900 is about the best I know of. But maxim700, virago, vulcan 750 etc etc are all close, needing machine work but can be made to work.

Swapping fork legs left to right only gets you a brake caliper on the wrong side.......which result in the bleed screw no longer being at the top.

Never mind - I thought you were running rm250 forks.
Those buggers have the axle in front of the fork leg.
Oddly the drain screw ended up clean on top on my KX125 forks - - There may be a bit of driveway angle at play here, as well as my camera - but really its not that significant.

They have those shrader valve things in 2 sizes that I have seen - autoparts store item.

If the small tubeless stem is too big, better check the side of the rim. If it does not say ''tubeless tire applicable'' it is made for a tubed tire. If you are determined to go tubeless on a tube type rim, drill out the hole! BUT, good luck getting the bead to seal, they are two different contours.

Just an update...
Tires are mounted. Tubes were dry rotted. Local tire shop chewed up my rear rim. JB weld filled the marks. Bought and modified a harbor motorcycle changer, as local bike shops want $70 per tire. Buying a cheap balancer.
The rear tire is a particular pia to mount.
I haven't got them on the bike yet. Waiting for new tubes and the balancer.  
The rims are not tubeless.
The gs450 sprockets and rear brakes are a fit with spacers etc as otherwise detailed here.
A wide tire is difficult to mount on the rims.
For the mod to the changer, check the you-tube site.
You definitely need to modify the front brake rotor or caliper. Do a search.

I use the stainless steel balancing beads, 2.5 oz in the back, 1.5 oz in the front. Work great over 25 mph. If you try any quick right - left moves slower than that the front will feel " loopy" or goofy. But over that speed they are smooth as silk!
A lot of stuff on them on YouTube.
