Hi everyone, I found this forum when I was looking for info so I thought I would join, let me first start by introducing myself:

My name is Martin, born in '69 and I live in the Netherlands.

When I was 18 (back then the legal driving age) I got my motorcycle driving license and started on a '82 Honda XL500R, drove that bike for a few years all year round even with snow and ice.

Next was a Suzuki GS550 Katana, this was the first bike I started altering. I put on Marzzochi shocks, Laser 4-1 exhaust, had it repainted, I re-upholstered the seat and put in a 610cc Wiseco kit.

When I started working in '91 I bought my first (and only) new bike, a Suzuki Savage. I drove all my bikes all year round so also this one. I loved the low end power but along the way I started to realize that a chopper doesn't suit my driving style..... how I knew? The controls and exhaust were all grinded away from flat cornering...

I sold the Savage to my mother (she still has it, my stepdad restored it for her, made a custom exhaust from scratch, reinforced the swingarm, added Hagon shocks, made drain plugs on the forks, added an oil pressure light and some more stuff)

At that time I got my car license so from then on bikes were only for nice weather.

The next bike was a Kawasaki Z550, got it cheap from a relative, fixed it, ran it for a while and sold it at a profit (that's me on the back) :-)

My brother had a '78 Suzuki GS750 with a polyester tank/seat unit, it wasn't much but it was fun and loud...
I bought it from him and started building my first street fighter. I put on an original tank and body panels, a GSX1100 swing arm, rebuild the motor with a Wiseco 844 kit and put on a Harris exhaust (they are awesome!)
I started drag racing it in the Ultimate Street Bike series and that made me want to go faster :-)

I started off my next project with a '93 Suzuki GSX1100F (Katana) which was practically brand new....except for some accident damage. I didn't need the fairing anyways and those motors are almost the same as the GSX-R but with a cam for a bit more low end torque which is perfect, 1127cc oil cooled. The front came of a GSX600F, the rear wheel and brake of a GSX-R, modified a Devil GSX-R exhaust, GSX-R footrests/controls and gauges and had a custom top yoke made for moto-x handlebars. This bike was a monster, had so much fun with it!

Latest build was a '93 Suzuki GSX-R1100W, the water cooled type, also bought with accident damage. Didn't do much but a small Kawasaki KLE fairing/headlight, polish all aluminum and repaint it. Of course a Laser 4-2-1 exhaust and some tuning to get the most out of it.

I had always like American Muscle Cars and in '98 I finally made the decision to buy one...this meant the bikes was sold to fund the newfound hobby.
I still have the car I bought then, a '71 Chevrolet Camaro RS which I also modified and rebuild (twice) and  I am currently working on my next project which is a '62 Chevrolet Nova 4 door. If you are interested you can see/follow those builds on my website www.pro-touring.nl .

Since then I had a Honda CB450S for a short while as a commuter bike and at one point I bought a '87 Suzuki GSX-R1100 project in boxes. I built that one up and started driving it but after a week realized that my driving style hadn't changed....but my personal circumstances had. With this bike chances are I would have injured myself badly and that's not a good thing when you have a family. So I sold it after 2 weeks (no pics).

Fast forward to October 2013.....

When you like bikes....it never goes away. The Cafe Racer TV show didn't help either ;-) For the last year I was looking at stuff, project bikes but didn't make the step yet to buy one and start. All the bikes I used to own were dirt cheap now...also the really fast ones, but I quit riding them just because of that. I needed something that was fun and not too fast. Then I started looking at a Savage again.... I remembered how fun it was to ride, but also the poor handling, but that's something I can fix.

Early October I found one local and cheap which was enough reason to pick it up. It wasn't pretty but it was a running and driving bike which is a great start, I only needed the frame and motor anyways. In my head the plans already formed, I started taking it apart and gathering parts. My plan was to use as much Suzuki parts as possible and keep it low budget. (since I am also building a car). Just for the record: the quality of my pictures won't allways be up to par, I know....I use my phone and sometimes there isn't much light or they are out of focus....it's just to document my build and I always have it with me.

It's a '86 model with the 4 speed gearbox (I had the '91 before so at first I thought I was missing a gear). After searching a lot and seeing pictures I think the bike in my head would classify best as a Street Tracker. I do not care too much how it's called, I just build it the way I see it and I like it.


Just days after I got the bike I found the front end I was looking for: Suzuki GSX600F (known as Katana in the US).

The seller also had the rear wheel and brakes which I didn't know at first so I was lucky to get the complete set.

The front end just slipped in so that was easy, the rear wheel took some mix and matching but with the rear sprocket mounted backwards it lined up perfectly.

Even though it already started to look cool it was not the look I was going for.

I bought longer shocks to get some ride height and stance I was looking for.

The rear drum brake is held in place by a metal strip inside the swingarm (don't know how it's called) which interfered with the brake disk so I cut it off.

I don't have power in the garage so I had to do it the old fashioned way...by hand with a hacksaw.

I had been looking at gas tanks and after hours and hours googling on Suzuki tank I decided I wanted a GT550 tank.

I really like the shape, the raised strip on top, the chrome gas cap and the raised letters (emblem) on the sides.

It wasn't cheap but I found one :-)

When aligning the rear wheel it needed some bushings swapped and to be able to mount the brake caliper I ground down the GSX600F mounting bracket.

The wheel aligns now and the tire just clears the swingarm...maybe I still need to modify it or go down 1 tyre size.

Still need to make a mounting point for the rod from the brake caliper to the swingarm.

I bought a tracker seat and loosely fitted it on the bike...all good!

I bought another front end since the later models have adjustable forks which I liked.

I ground down the casting lines on the clipons and the top yoke and prepared them for polishing.

Also found the headlight I was looking for....again after searching for hours on google and ebay.

I cut the rear fender so I can use it as an inner fender/mud guard.

Found GSX-R gauges and footrests/controls. I only used the speedometer, hard to connect a 4 cylinder rpm gauge to a Savage but the speedometer will be connected to the front wheel so that's an easy solution. (and it will indicate correct)

This Vampire muffler will save loys of weight, be less restrictive and match the sound to the looks.

I just had to test it, slipped it on the exhaust header pipe loosely and started.

I had to make mounts for the nwe gas tank, after some measuring drilled a hole in the frame, slid through some full tread and secured it with lock nuts and voila...done. Sometimes it just doesn't have to be complicated.

The GT550 tank originally rests on a rubber block in the rear so I had to create a mount. I used 1mm sheet metal and a piece of rubber tile and fabbed myself a mount. Now the tank bottom is parallel to the cilinder ribs which looks right in my eyes.

Now the tank was in it's final location I could start making a subframe for the tracker seat.

I got some square tubing and just started.

I used the threaded bushings in the frame (for mounting the rear fender) since they were there already.

I started disassembly on the new set of forks so I could take of the paint with paint stripper and prepare them for polishing.

I cut up the gauge bracket and welded it back together to fit closely to the top yoke and so that I can also use the warning lights.

My goal was to have the headlight as close to the forks as possible.

Finished the gauge bracket, polished the top yoke and clipons and assembled the front end.

Next was making the tubes into a real subframe.

The welds still need to be finished, I am not a good welder but slowly getting better at it.

I am confident it will be strong enough when I'm finished with it.

I made an Autocad drawing of the bridge between the forks, originally this is a 2mm aluminum plate which holds the fender.

Mine will be lase cut out of 10mm thick aluminum and probably polished.

I made the seat base out of thin (3mm) plywood which is very flexible.

By glueing 3 layers together with the grain in the middle layer rotated 90 degrees a strong base is made which will hold it's shape once the glue has dried.

I used Teenuts so the seat can be mounted with bolts from the underside.

The bolts will be clamping everything together on the subframe using small metal plates.

Next was creating the upper mounting point for the footrests.

I got some thick wall tubing, threaded them with M10 threads and made them fit the frame.

I only had to enlarge the hole in the frame from 8 to 10mm

So you can see I did a lot the last few months, my goal is to have it finished before summer 2015.

Liking where you are headed.  Keeping all parts coming from Suzuki is rad.  Kinda like a Super Suzuki Street Tracker.

Brilliant!  Forgive me for flogging a dead horse, but why are all the cool bikes being done by privateers?
This bike, Dave's, Braveteacher's and numerous others are bikes that Suzuki should be offering!!!

Great build...and it may be the only Savage that will be capable of doing "stoppies".

I noticed the white cracks on the outside of the drive belt....looks like someone was riding with the belt adjusted too tight.  With the longer shocks you will need to leave some slack in the belt.  When I was figuring out how tight to make mine, I put the bike on a jack, removed the shocks and lowered the bike until the rear pulley/swingarm/front pulley where all in a straight line, and then adjusted the rear wheel to get the belt pretty snug.  Then when I put the shocks back on the belt had some play in it....and it gave me an idea how tight to keep the belt when I was not sitting on the bike.

@TC, I like the area where you live, I've been there a few times...I have a friend in Newburry Park and I try to go there each time I visit the US....and we spend a day at the Camrillo outlets to restock our wardrobes  8-)

More on the bike:  did some small jobs like the brackets that hold the seat and sent some Autocad files to the laser cutter for the footrest bracket...I hope to get them next week so I can continue and make another update with some pics.

I started with a wooden template (MDF) because it's easy to work with...just saw into shape, drill it and draw on it.

I mounted the footrests on the wooden bracket and used a pencil to trace the shapes. Now it was easy to take measurements, I did my thing in Autocad and sent the file to the lasercutter to have the pieces cut out of 8mm steel.

I bought a small "cheese grater" to finish shaping the front fender. When I cut of the big pieces I did so with the jigsaw machine but it melted the pieces back together...guess I was going to fast or the blade was too fine.
Just need to sand the edges smooth now and round them off a bit.

Saddle and tank mounts are done!
First I made a small bracket out of spring steel. I marked where the bolts had to go, welded a piece of metal to the subframe...drilled and tapped it for M6 bolts and it's done and holds the tank firm in place.

I glued a piece of yoga mat (dense foam) to the wooden seat base. To create round edges I taped the foam over the edge of the base. After this I glued on a thin layer of soft foam with a fabric on top which I still had leftover from doing my door panels for the Nova. I then covered it with black vinyl, also had enough left of that. I stretched it over the seat and stapled it to the base.. So again a lot of progress this weekend!

I made a steering limiter/stop, drilled a hole in the existing tab and bolted the new one to it.

Still need to trim it a bit, but I'll do that later.

I swapped the mock-up forks for the real one which has everything on it....also the stainless braided brake lines I found for a steal locally....they were new in the original packing but just 1/3 of the normal price....SCORE!!  8-)

To mount them I had to make room for the distribution block so had to modify the headlight bracket....pics later when I clean it up/paint it.

I tack welded the brackets for the footrests together for fitment...I'll have my frien finish weld them...I'm not good enough of a welder to do this.

Man, that's a good looking bike. Put on a set of flattrack bars and you've got the streettracker I'm trying to build.  Beauty! 8-)

Question:  did that tank go on easily, or did you have to hammer the underside as did Dave?  I'd like to use a similar one.

the tank went on easy... the petcock seems to clear the head, the decompression  solenoid fits, only need to move the horn. It clears the frame too.  I've seen a build here where ?Dave? hammered the underside....he probably placed the tank lower over the frame, but for the look I am going for it's perfect.

Martin: if you were to take a 4' straightedge and line it up horizontally against the bottom of the tank and bottom of the seat, I think the looks would improve. Or maybe I'm just being anal !  Anyway, trackers are my favorite style, and yours is gorgeous, especially wih the cast wheels. Enjoy!!!! 8-)

Took the bike apart today so I could bring it to my friend for welding.
My tack welds didn't hold up... I did get some penetration but my welder isn't powerfull enough for the thicker material.... :(  The frame just fits in my car, I left the motor in so I can build it up again easy to make the exhaust. Also we will weld a mounting point for the rear brake caliper reaction bar.

The pics show the brackets bolted in place prior to welding.

hell-of-a first post!  This ones fun to watch, and I expect will provide a lot of inspiraton.  I'll be interested in what the end product looks like.  Though to my eyes, the stripped bike with savage tank looked pretty good too!

Best masking tip ever, only spent 1 euro and it works great. Just deflate the tire a bit and slide the playing card between the tire and wheel.....and now we have color!

I modified the rear sprocket to fit on the GSX600F carrier, the Savage is 6 bolts and the 600F is 4..... the sprocket inside diameter is the same and even the bolt circle is equal....this means 2 bolt holes lined up and I needed 2 drill 2 new ones. I mounted the sprocket with 2 bolts and used the carrier as a drill guide....easy job. The 600F bolts were too short so I used M10 allen head bolts, high grade fine thread which I cut to correct length with the angle grinder and a cut-off wheel. I used the sand disc to grind 1 flat side to the bolt head so it keeps from turning when fastening the nut....just like the original bolts.

Sanded the front fender and gave it 2 light coats of white primer. Since I will be painting the bike white it already gave me a feel of how it will eventually look....and I like it.

I cut the belt guard down to a more attractive length, used my DA sander to dull the chrome, then primed and painted it. (matt black...paint still a bit wet in the picture.

My friend did some welding for me....he is an excellent welder, he used his TIG machine for this and explained me how it works...sounds easy...but I know better  :-/

I mounted the bracket and footrests ont the frame and stood on the footpegs with my entire weight...felt solid! I made some pics of the welds....maybe someday I will be able to do that....just maybe.

Also the mounting point on the swingarm is welded on so I just need to grind off some brackets and then clean and paint it....can't wait!!

I didn't do much since I bought a donor car for my Nova project...need to disassemble it so i'm a bit limited on time.

I did replace the wheel bearings....the previous owner had probably put new bearings in...but WITHOUT the bushing! So I ordered that with the bearings. Just a reminder to check the condition when you buy second hand parts....you never know who or how they worked on it :-/

I also shortened the shifter rod... had to check twice I cut it at the right side since I don't have left threead cutting tools. I just cut the rod to length with the angle grinder, used the grinding wheel to bring the diameter down and then cut new threads....another job done

Nice start! now get rid of the air box and battery box(in my opinion) (smaller gell battery) and clean up that middle!

i've been busy taking apart a donor car I bought for my Nova project...so the bike had to wait for a while. I also cleaned out and re-organized the garage so I have a bit more room to work on it.

Today I cut up the extra header pipe I got from my mother. I will use the outer pipe pieces to extend the header to the muffler. Since welding the pieces together will damage the chrome I will probably paint it black..... hopefully some time to work coming weekend and then make some updates with pics again  :)

Well.... I started making the exhaust....cut up 1 Savage header to make the connecting pieces from header to muffler.

Since I don't have power in the garage I measured a bit on the bike, went home and cut it and tacked it together....as you can see I was "a bit" off the 1st time  :-/

But this gave me a good idea of how I had to change it to make it look and fit right.

2nd time came out a whole lot better I think  8-)
Now I need to finish weld it and I will then have another big job done.
The muffler is attched to a flange with 3 bolts, I need to drill 3 new holes so it will mount with the right side up...now it is about 60degrees off.

it's a BSM Vampire.... BSM is a Dutch exhaust manufacturer. I got this muffler from our local "craigslist".

been working on the wiring today. not much to show but I made good progress.
The 600f throttle cable worked (the Savage one didn't) with the 600f throttle. The clutch cable is connected too so getting closer.

It took some measuring/staring at wiring diagrams and then cutting/splicing and connecting. I tried to switch the connectors to the Savage connector blocks as much as possible, right side was easy only left side took some more work. I also needed to install a special indicator relais to get it to work again, I guess it had to do with the lower load (LED indicators)

everything is working now for the electrics, just need to connect the tail light and install the gauge harness that I lengthened.

quickly started it again just to hear it run, my buddy came by on his Harley to check it out and was impressed by the sound  8-)

getting closer to having a running bike now!  :)

thanks, it is an 88 front end.... but any 600F front end up to mid 90''s will fit. Please keep in mind that the forks are much closer to the tank than with the Savage T-piece....this will limit your steering (a lot with the Savage tank)

I did a mod where I used RM400 triple trees, and it moved the fork tubes back about 1 inch from the stock yokes.  I rode it for 2 years this way...it looked cool?

The problem is that in doing so it increased the trail by about 1.5 inches.....and it steers pretty hard for a small bike.  The force required to initiate a turn is about the same as my 750+ pound ST1100.

I am currently switching back to the stock yokes (and a RYCA top yoke) to get my trail reduced.  I will let you know the results in about a month when I get the work all done.

With the RM400 yokes that I just replaced....When I push the bike down into the "resting" position with the bike weight, I have a fork angle of 28 degrees and a trail of 5".

I am hoping that the change will get me to a 28 degrees with about 3.5 inches of trail.

Everyone always wanted the one on my first Savage. Came out of a junk pile at the bike shop I worked for. Could be an old dirt track tank, could be an old Honda ATC tank, could be a modified HD Hummer tank... no idea, other than it takes an "odd" petcock...

I also modified the wiring, used the Savage connectors as much as possible with the 600F switches but also had to do some soldering and modifications. I now have full functioning wiring so another step further. Pic below is of lengthening the indicator lights.

The clutch cable hooked up to the 600F clutch lever no problem, I had a 600F throttle cable which I hooked up to the carb so the controls are installed and working now.

At the moment I'm working on the brakes, they need to be bled again but I hope to make a first test run very soon  :)

this is still a budget build.... when it is finished I will first drive it as it is now and when all is tested and I have some time and funds I can take it apart and have everything powder coated and painted properly but for now it's good enough.

I wasn't happy with the LED tail light...(I have LED lights in my Camaro too and they are great)

Okay it was cheap but it's barely visible in daylight and I want the people behind me to see me brake!  ::) I wasn't really satisfied with the look either...the more I looked at it the less I liked it :-?

So back to the drawing board it was.
I tried the original tail light and the fit was amazingly good....!
I like the fact that looking from the side there is no void anymore between the fender and the seat.
Only downside was that it had no license plate lighting which is mandatory here.

So I drilled some holes in the bottom and opened it up to make a slot for the (white) light to shine through.

I got myself some indicator light for the rear and used the brackets which normally are for securing the seat. I enlarged the holes and mounted them.

I re-used the original side stand, ground off the foot rest....still need to clean it up a bit.
I heated the side stand and bent it so it clears the gearbox linkage.

soon I hope! :) working on a new mount for the headlight now...it was very close to the forks wich looked great but the light beam was aiming way to low.... that will be a bit of a compromise between looks and function unfortunately  :-/

I am thinking about not painting it yet but to first put some miles on it to see if everything works as it should. Also noticed yesterday the petcock is leaking slightly....so I need a rebuild kit for that.

Where do you live?  If you don't have ethanol in your fuel the stock petcock may work just fine for a long time.

Looks like a seal in the petcock wasn't seated properly...I'll see if it holds up.

Just made my first test ride.... about 10 -12 miles and it's fun!!  :)

Very light and quick, handles great. Max speed I did was around 70mph for a very short time.  It's nothing like an original Savage.....pretty loud but not too.  ::)  Thanks to the upgraded brakes, changed geometry and different seating position there's so much ground clearance and the bike is very short. It's a 86 so 4 speed, probably not too nice on the highway but perfect on country roads/around town.

I will see if I can make a video.... get the gopro for on-bike footage and have someone film me doing some pass-by's. Will probably take some time before that's done.

The bike still needs to be painted, it needs a mirror and indicator lights on the front. Also a lot of screws and bolts need to be replaced since I used what I had so it's a bit of a mix and match.

For now testing and having some fiun with it is priority.

well....my very expensive Gopro Hero decided to die on me.... I have it for a few years already but it probably has run 5 hours at most.

It doesn't start up anymore..... it is not the battery since it charged so must be the electronics.....300 euros (or $) down the drain.

I tried my son's $20 "Gopro" but the image was very shaky.... I mounted it to the mirror (which I just installed) but it is clear the motor's vibration is too much for it...otherwise it doesn't perform bad...

I modified the mount so it fits my Gopro mount now so maybe tomorrow I will give it another try and mount it on the tank (which is in rubbers) and on my helmet.

pff I hate it when these expensive things break :'(

Oh..almost forgot to mention... I did some more bending on the side stand and it sits perfect now at a bit of an angle. I did have to grind a piece off the end to make it a bit smaller since it interfered with my foot....made shifting a bit hard. ::)

The motor definately needs a tune up.... set the valve clearance, oil filter and oil and a new plug...maybe even take the carb apart and clean it. It has a bit of a stumble when I accellerate hard.

As an aside, if you have a GoPro Hero2 they are known to have firmware issues.  I have one that has pretty much not worked for a year now.  I think I read somewhere that you can send it to GoPro and they will fix it for free but I've been trying to find that for ages.

thanks  8-)  The tank is from an early 70's GT550.The way I mounted it it clears all the stock components (like the decompression solenoid) only had to relocate the horn.

Thank you gentlemen for the kind words.... I have recently sold the bike so I can spend my time and $ on my other projects. This bike was something that was in my head and needed to be built. I will not start any new projects untill I finish what I've got going now. :-/ It can become a bit too much sometimes  :)

okay...this is weird, I uploaded it all... it shows when I use explorer but with chrome I see an older version of my website... I need to investigate this...thanks for letting me know!

There is a fix for the Photobucket issue.

For a chrome browser, search and add the extension:
Photobucket Hotlink Fix 1.3.9

and the photos will show

Beautiful build and pictures.
