Hey guys, I'm more of a lurker/reader than a poster and was asked to post my build that I'm doing for my GF online.

I wanted to get her something smaller and easy to learn on and it was between a Honda Rebel or a Suzuki Savage.  It was really down to what I can find for a good price since this was a budget build.

I ended up finding a 2004 Savage locally with a blown motor and brought it home.

and ugly it was!

I actually did this mod 5 min after I got it home... Ended up putting tracker bars on upside down that my brother had laying around

Before pulling it apart further, I ordered a head, jug and piston.  Once those parts arrived I tore the motor apart and noticed that it got so hot that the wrist pin was seized into the rod.  I ended up splitting the case and then figured it would be cheaper to just buy another motor altogether.  Unfortunately, I could only find an older 4 speed motor which will have to do for now.

Concerned with how low the stance was without ANY weight on it, I contacted David and he mentioned that the factory 15" wheel is very low profile and suggested I go up to a 16 or 18, so I purchased a 18" GS550 rear wheel and a 21" intruder front wheel.

I then decided to throw knobbies on it (5.10 rear) I was also hoping to use the front fender in the back, but it wasn't wide enough to clear the tire.

I had the wheels powdercoated and they came out horribly.  I don't know how this company stays in business, but he refused to re do them and I ended up with poor powder  >:(  I actually ended up spray painting the sprocket plate and brake drum better than his powdercoating job.

I read somewhere that the Intruder wheel bolted on with no mods, but that wasn't really true.  I ended up getting it on there using the Savage spacers and Intruder axle, but it was offset by about an inch and moving it anymore would have resulted in the rotor coming in contact with the fork slider.  Pretty bummed since I didn't want to have to make a custom caliper bracket and having an offset wheel between the fork legs.  I researched to see if the complete Intruder front end would fit just so I can knock out 2 birds with 1 stone with the brake situation and no one could really tell me if it would fit or not.  So I did some measuring and more research and figured I'd just find one and see how it goes.

*I was pretty bummed once again because one part I really like on the savage was the front end and how it looked billet.  It looked so clean and nice, while the intruder is, well....kinda bulky and ugly.

So if anyone is wondering, A Intruder VS800 front end bolts on with no mods.  Im even using the Intruder axle speedometer  with it. You also get an instant brake upgrade  :)

I also picked up an VS1400 front fender that clears the rear tire from the same guy that sold me the front end.

I'm not sure who asked, but someone wanted to see pictures of how the back bone from the hardtail went into the Savage factory square tubing.

I'm didn't take a picture of it, but at the bottom of the square tubing, theres a block off plate that comes with hard tail you weld in place.  

Its almost ready for coating, I just have to figure out a chain tensioner, mid controld and kickstand.

its from a 1998 and fit perfectly.  Try and stay away from the vs1400 as they are even wider than this front end.

Lol its a great looking build man I am doing a similar build with piecing her together... But honestly comparing a Rebel and a Savage is a VERY big margin lol the s40 is a great beginners bike and has amazing responsiveness, but the power to weight ratio on the Savage is FAR more than a Rebel and the front wheel WILL come 4 feet off the ground with a little "Whiskey Throttle" lol you made a great choice in the Savage over the rebel...TOOO many people have made the mistake of underestimating the S40 and I used to make good money off of it lol...The first S40 I built would outrun my buddies 1200 Nightster with a tune and straight pipes in a drag until we hit about 100-105 then the V-Twin Power would pull away on me but that was with light/moderate mods, far less than I will be running on this build :o...Its a great build man and the more know-how you have (you seem to have a good bit) the more amazing a Savage can become no matter what your trying to turn the bike into ;D Good luck man and ride safe!!! And don't hesitate to bring your progress to the board!!

Nice work so far.

I wish that the VV rear cradle had an extra couple inches in the backbone and bottom stubs over what it ships with. I really need a 6-8 inch stretch instead of a 4 inch stretch. Want to run a 4.75 gallon tank on my late 50s style Savage build instead of my 2 or 2.25 gallon tracker tank it has on it at the moment. Simple problem with a simple solution though, I can always make some filler slugs to get the needed length, and bring the rear rails more parallel to the ground.

Assuming I can keep overcoming my compulsion to wrap the bike around an oak tree and call it "art"...

Totally awsome build.. I would have thought that the 21" front wheel probably would have looked too big on the savage, but it looks quite nice actually..!

Are those black bars turned upside down, biltwell trackers?

Thanks man, the bars are indeed upside down trackers.  I think they set off the bike nicely.

As for updates, I ended up selling my solo shock seat as I wouldn't have had room for a battery/electronics box, sO I ordered a completely knew setup that should be installed soon.  Just waiting for a good time to have my GF sit on the roller so we can weld the tabs in place.

I also purchased a 97mm wossner piston to try out and currently having a friend bore out the cylinder and port the head.  Carb should be here this week and once the motors put back together, hopefully install it and throw the monster craftsman tensioner on (if needed).  Its a pretty long stretch so I'm thinking we will need it.

I'm hoping to break 40rwhp or pretty close.  I know stock savages put down 19-20 to the rear tire so double the power would be great.  Hell, I'd be happy with 35rwhp.

I am certain that you will notice the power improvement the 97mm and higher compression offers, and the port work and carb will help a bit too.  But expecting double the HP is a bit optimistic.  The stock cam is a pretty mild affair, and the header really needs to be replaced with a 1.5" pipe to remove that restriction.  The cylinder head has a horribly funky bump under the valve springs that has to stay as it is the support for the bottom of the valve springs....when you look into the exhaust port it just doesn't look like something that was designed to make HP....and it wasn't.

Your modified engine will however make significantly more power than a stock engine, it will react much faster when you move the throttle, the big piston and higher compression will make compression braking much stronger, and the bike will accelerate noticeably faster. You will also notice the engine vibrates a bit more under hard acceleration. If you think you need a little more...then a cam and exhaust upgrade will take you up one more notch.
