I will replace my cam chain soon and I need to figure out what parts I should order besides the actual chain.

Should I replace the plastic guide thingies as well? How can one tell of they are worn?

Can I use the old cam chain tensioner?

Hi,
While you have it apart I would change the guides as well, cheap insurance.
The old cam chain tensioner should be just fine but maybe put Versys mod on it, more insurance.

The guides will look worn, grooves and not shinney.
Replace if they have age cracks in them.

Kamel,
Rear guide can be done when the cam is out and the head is still on. Front guide is captive, and the head must be removed.
I lucked out on mine, the back one was toast, the front not so bad.

I realize I should get a new cam chain, both guide rails and a new adjuster/tensioner.

When it comes to the actual chain they are available as open and endless. Is there advantages of choosing the endless except that you don't need a tool to close it?

I will inspect the rocker arms and replace those too if needed. I found a youtube-clip from a guy whos rocker arms were extremely worn so I expect the worst.

Are there any other surprises I should be aware of?

My engine is very oily and dirty. Do you have any suggestion on how to clean it?

I prefer the endless chain.  No chance of that throwing a link.

I purchased an open chain to do some tests.  I thought the master link would have hollow tips for setting the rivets.  No such luck.  The tips are solid.  Setting those, even with the special tool, will be sketchy.  There really is no advantage (that I can see) to the open chain.  All risk, no reward.

Thank you Mike. That was my thought too. I don't have the tools or know-how to properly close an open chain. I hope there is some wiggle room so I can attach the new chain without disturbing the timing.

You can change timing without removing the chain. At least on a worn chain with the head open you can slowly move the chain over one tooth/link at a time. I would highly suggest springing for a versy though. I moved my timing over and my tensioner ended up coming apart. I do not know if that's correlation or causation though so ymmv.

Since I live in Sweden the versy tensioner will take too long to get and I will also have to pay customs charges and VAT so I will buy an original part this time. Perhaps I will install a versy in the future.

Its really not a massive modification, maybe a local shop could look at some of versys pics and fab something up? The biggest advantage for me is the peace of mind of the through pin.

Kamelryttarn, you have to remove the cam and cam sprocket in order to change out the chain, so you will have to reset the timing.  That's simply a matter of lining up the timing mark on the alternator rotor and the marks on the cam.  It's straight forward.  Piston at TDC, cam marks line up with head surface.  Just review your service manual for the details.

Always turn your engine through by hand at least two complete revolutions before attempting to start.  If something feels funny, double & triple check your cam timing.

I managed to remove the top valve plate/cover the other day. Apart from the outside of the engine being horribly dirty I think it looks quite ok.

What would be the next step? I have found quite a few threads about replacing the timing chain but none that a total n00b like me understand. Also, I tried to film when I removed the valve inspection plates and the entire top valve cover but I learned that I should not have the radio on in the background if I want to be able to upload the clip to youtube.

One other thing that hit me was that since I now have the top part of the engine exposed it is possible for me to put in a DR650 cam instead of the original. For me who just used to cruise at 50 mph, is there any point in changing the cam shaft?

I wouldn't unless you want a performance engine.

I wouldn't say I want a performance engine but a little more low end torque would be nice if it is a drop in replacement but I don't think my engine will ever see more that 4krpm.

When I was shopping for all the parts I needed (or thought I might need) I also bought the oil seals that sits on the valve stems. Since I have new ones, should I replace them? Replacing them means I have to compress the springs and remove them I think. If i do that should I also take some time to polish/lap the valve seats?

Am I correct in assuming I need to remove the primary drive gear that sits in front of the cam chain sprocket? And to do that I must remove the entire clutch?

Yes.
don't loose the oil drive pin when you pull the clutch.

Thank you but I already bought a regular closed chain. I now need to start disassembling the right side of the engine. Since I now know what I have to do I will try and film everything and take some pics that can hopefully help others.

I am writing down my findings so far in a document and comparing to exploded views/schematics of the engine. I notice there is supposed to be an O-ring aroung one of the guide pins between the valve plate and the cylinder head (?) in the lower left part of the picture attached. The part number is 1117824B00. Have this changed in the newer versions of the engine since my engine seem to only have the silicone gasket?

Btw the number of my engine is P402-118156

I seem to go from one seemingly unsurpassable problem to another. I managed to loosen the nut holding the cam chain sprocket or whatever it is called but now the soft metal piece I used to lock the to gears, is stuck FIRMLY betweeen them and I have absolutely no idea how to get it out. What part blocks the axle form going backwards and can it be removed so I can turn things backwards again to get the brass piece out?

Put the bolt back in,, use that to spin the gears, then, use leather, and back it out again

I'm sorry but I don't understand which bolt I should put back. And it feels like something prevents the gears from going in the wring direction and I don't know what that is and if it may break if I try and force it to go backwards.

put the 'nut' back on that you just took off.
the torque to dislodge the piece will be less than the original torque.

Yes the chain is still on. I think I need to remove both gears before the cam chain can be removed. At first I thought only the clutch had to be removed but now I'm pretty sure both gears have tom come off.

I understand that slightly tightening the left hand threaded nut will turn the gears backwards to release the brass piece but the engine does not seem like it wants to turn in that direction and I am afraid something might get damaged if I force it.

It's only going to take a few degrees of rotation to unseat the gears from the brass. I don't THINK that would hurt anything, even IF it's old enough to Not have the Anti Backlash starter gear setup.

But since I already have the other side of the engine opened up as well, can I remove the starter gears and will that make the engine be able to turn in both directions? Or is it something else deep inside the engine that prevents it from going backwards?

Removing either starter drive gear or the starter motor will allow you to turn the motor backward with ease and without damage.

Thank you batman! I will remove the gears and see if I can dislodge my piece of brass and continue to replace my worn cam chain

Managed to get the brass piece out by just turning the magnetic thingy in front of the flywheel by hand. After that it was a walk in the park to remove the gears, get the old chain guides out and put in the new ones and the new cam chain.

Are there any "timings" that must be takes care of at this moment or is that only after the top of the cylinder is put back and the cam shaft is connected to the cam chain?

I would've put the cam and fitted the chain on top before doing all that.
with a new chain, the line will be perfectly aligned with the head.
Old chains will have a slight rise on the forward side.
