I have found a local muffler guy who can supply a dyna when I need it. I'm not in a hurry for this conversion so it will prolly be a while before I get around to it so I'm just getting all the groundwork done. I noticed recently that someone had welded a muffler on instead of clamping it and all the stuff that goes with clamping it.

My local motorcycle people will do the weld if I bring them the header pipe and muffler with it all marked up where to cut and weld.

The question is, if it's going to be welded, is there anything tricky that I need to watch out for, or is there a recommended way of marking it up for welding or anything else that I need to be careful about?

Way too much overkill. I have had 2 different HD mufflers on my bike. Night Train and Low muffs. 65842-07 and 64941-07. First of all, don't give over $30 for a perfect muffler. Use the clamp that you take off. get a few 1/4-20 bolts of lengths from 1", 1 1/2", and 2". One of these will likely be perfect. Also get a 1/4-20 nut and three washers ranging in size from 1/4" and up. The HD muff will either have a couple of threaded holes (1/4-20) or a slot. If yours has a slot you can use a Carriage Bolt and skip the washer or maybe use 1. Slide your new muffler onto the header pipe with a home made gasket from a Dr. Pepper can cut about 1 1/2" wide with scissors and wrapped around the header pipe. Forget that for a minute and either bolt the muffler from the outside through the OE muff bracket or slide the bolt into the slot and mount it through to the outside with a nut and washers as needed. Go back to the joint and tighten the clamp very tight. 30 minutes have passed and you are done. Also check the "Technical Section" before you start. Boofer

It takes a while - but some folks have had the inner baffle come loose on the DYNA. If your muffler is welded to the header, it will make the replacement a lot more work. And.....there is the chance that you might find a muffler you like better, and making a switch will be a lot more work.

I wouldn't weld it......it is just a bit too permanent.

OK, I'll heed this advice and not weld.

@justin_o_guy2, yeah I found a guy who seems to specialise in removed harley mufflers only 30 minutes away. He'll only sell pairs though for AUD$100 which seems good as I can probably sell one for $50 http://tinyurl.com/jz5xcky I already checked that they have original baffles.

Yeah, well, I might be ahead to look around just a bit more locally. The UPS truck might have trouble with it from there.

I'd try a Harley dealer ,I bought two Harley clamps and three mufflers for $15.00.

I bought the Dyna mufler (used) and Ryca exhaust adaptor, and had it tig welded. This way I don't have to worry about any potential exhaust leaks and it fit like a charm, bolted down with two bolts just like stock muffler.
