Title: Serious electrical issue !!!  HELP !!!
Post by brownie17 on 03/15/15 at 10:32:05

Well....I'm bummed.    Got my bike out this week. Rode it a little yesterday.   Everything was great.   Went out this morning. Turn the key on and nothing.  I just bought a new battery this week so it didn't think that was the problem.   I checked the fuse and it was blown.   I bought a few, put one in and it blew also.    I took the tank, seat and rear seat off and checked everything and it looked fine.   I put another fuse in and it didn't blow.    I put the seats and tank back on and went down the road for a 1/2 mile and it quit running.  Pushed it home and took the seat and tank off and all the wiring is burnt.      FRIED !!!! darn it.

Don't know what year you have.
Here is one from a 97:

The one in your photo, looks like it was wraped in Duct Tape.

Fried harness went to a 2000 Savage.

Know many other parts are the same.
Don't know, what years on the Wire Harness, are compatible.
Others here, who have, 'been their-done that', will know.

So find out, and give me a yell,  Shipping would just be 6.00 Post Office PM. (In the USA)

Oh, and on the wiring you have, on my screen, it looked, 'silverery', but I took one of you photos and blew it up, and now it looks like the standard black elect tape, (which this one has).

'96 to '03 should be the same.
I've have a '97 and an '02 and all the connectors are the same.

What would cause this harness to fry like this?

I'd take a real close look at the battery, and the wiring associated with it, in case one of the cables got pinched/chafed. Also make sure the battery isn't able to move around so that the + terminal can touch any metal.

When did you put the battery in?
Did you take the seat off?

That should've been the question you asked yourself after 2 blown fuses.

Exactly. One blown fuse can be attributed to many things. Back-to-back blown fuses only points to one thing, a short somewhere. As a pilot I am trained to only try one reset (after a cool off period). If upon the the reset the circuit pops, then that circuit remains inop until it can be run down.

You may have had a very simple problem, like a single short due to a pinched wire. Now you have a fried harness due to arcing. You're lucky that you didn't have a bike-bbq.

You'll know better next time.

I spent part of the morning pissed off because I fried the wiring harness and I didn't want to pay for another one.   Looking at the harness closely, I think I can tell where the wires were pinched from the seat.  Out of desperation, I pulled the harness off the bike and slowly started digging into the thing to see if there was anyway it could be salvaged.   At first, I had very little hope because it looked bad but I started at one end and slowly separated all the wires.   They were melted together good. My son and I spent about three hours trying to piece this thing back together.    Finally we threw it back on the bike and it started right up.  I had my doubts but I'm glad it's running.  Lesson learned.

Good deal!   I would have asked if you took it apart.... looking for a short, but looks like after you burned it up, you did a good repair.....

Keep the rubber on the ground! :)

Being a dad I noticed you mentioned your son helping. A great time to teach and bond. He'll probably have that memory even after you've forgotten it. He will also learn "Haste makes waste". And how patience is what it takes to get things done right.

Not beating on you. After 3 SOLID weeks of rain and ice and snow supposed to be 70 here Monday with sun. Was today. Got my year old Fulmer Modus helmet down to get ready to make a few miles tomorrow. Sounded like pouring a bottle of BBs on the floor as specialized screws and shoulder bushings hit the floor. Crunch time. Trying to put screws and tiny springs back in somewhat functional order.  ;D It happens to all of us. But the Savage has never left me stranded with 25,000 showing, and repairs I do myself have been inexpensive. Hoping you and your son have many good days together. Boofer

I appreciate the comment about my son.   He and I do a lot together.   We've done more together already than I did my whole life with my dad so our time we spend together means a lot to me.    He's not afraid to get in there and help with anything.   Usually when I'm the one who gets frustrated and wants to give up, he's the one who says, "let's keep going, we've almost got it".    I was mad about the harness but it turned out to be 3 more hours I got to spend with him.

That, sir, is truly awesome
