I'm having a weird rattling or vibrating in the upper part of the engine. My header pipe used to come loose, but I replaced the gasket. it isn't loose anymore, but I'm wondering if that is related. Any other suggestions?

When you hear the noise... feel the headlight mounting ring...
... also, put your hand on the speedo bezel, and apply gentle pressure, up and back...
...do those tests, one at a time... (you need a hand on the bars)... ;D...
It's usually one of those two things... (sounds just like an engine problem)...

I did both those checks. it sounds like it is coming from the top of the engine. I went from 5W30 oil to 10W40, then to 20W50. I'm wondering if that could cause a problem?

How long did you run 5W30 as its a car oil and not good for the wet clutch not to mention that it is way weak in ZDDP anti wear additives. A good 10w40 that meets the JASO specs  and has a high dose of anti wear additives is what you need.

5W30 is what was in there when I bought it. I have no idea how long it was in there. Should I switch from 20W50 back to 10W40?

20W50 is fine for summer,... switch to 10W40 for winter...
10W40 is fine for year round... (20W50 may help with extreme heat)...
...(I don't bother,... if it's that hot, I ain't goin' far for long)... ;D...

gas cap?

Mine rattles a lot. Stops when i press on it. Still figuring out a fix....

Nah, if it was the gas cap or the headlight or something I wouldn't be so worried. When I get off the bike and listen for the noise, I hear it coming from the top of the engine.

i had a rattle that i thought was coming from the engine when i reved it up. turned out to be the left side cover. sounded like something bad in the top end though. scary sounding stuff.

Maybe the chrome head side cover? Something in the decomp mechanism? Not much else there that isn't inside.

headlight, speedo, mirror, pulley cover, drive pulley nut... those are the usual suspects, but the list goes on and on and on and...

run your free hand around and grab hold of anything that's not supposed to be moving.

I took off both head covers and make sure everything on the cylinder head was tight. it all is. How do I find out if the piston is cracked?

I had a rattle in my top end when I got my bike and at first I was using car oil after I found out about using the right oil it was already to late and the rattling only got worse over the next 2 years. then when I opened the motor up I found that the rocker arms had flat spots in them and so did the cam. I had to change them both after that on more rattling.

So that rattle is fairly normal? also, several people have mentioned the cam chain, and I've been meaning to check that. Everyone who has heard the noise says it sounds like its coming from too high up in the engine to be the cam chain.

I would check to see if the valve are within spec. Ironically my bike has started making more noise on the top end near the exhaust side, I'm assuming its either the valves that I had adjusted 5 years ago. ( 1000 miles ago) been in storage. Or the exhaust manifold gasket is leaking. Im a firm believer in the KISS doctrine.  Keep It Simple Stupid

hmmm... I was catching strange vibrations for a while and then I realized it was just a loose motor mount bolt, those that doesn't at all sound like it.
when Versy, Dane & i we're installing one of his new and improved cam chain adjusters, I believe I remember him saying that you would hear a hell of a lot of noise from the top end where the chain wraps around the cam when the stock adjusters about to come loose and tare up your motor.
  put a thick wrench, screwdriver or push rod to the spot between your temple and ear lobe and prod around the top end of your motor with the other end. you will better be able to hear inside your engine.

I think its camchain. The sound is reverberating up top.
Possible top end is tired too. But start with Cam.  :)

that 5w30 will fry the clutch and definitely aint good for that motor id check the valves too just a suggestion ;)
