OK I've decided to consolidate my build thread because it's scattered all over the forum.

I'm making a rat/bobber out of this. Started by ditching the seats, fenders and those ugly bars. I put my drag bars and hand controls from my other bike and started connecting everything but it's long from being finished.

Next up was the chain conversion. A little searching on here and I found the cogs that bolt up. Ran up to my buddy's shop and had him order me up a nice gold x-ring chain and a couple Sunstar sprockets. 17 up front, 43 out back.

Since the stock tank is too wide for drag bars on short risers, I jumped on this tank from a 1988 GS450. A little banging and this is where it sits. This tank has quite a big dent in it on the other side but now that I know how well it fits, I may get one that's in better shape. Body-work is one thing I absolutely hate to do. I'll bang, weld and spray-bomb but god help me if I need to fill-n-sand.

Without the stock air box and battery box I needed to find a place for the electronics. I really thought finding a place for these two pieces was going to be my biggest headache. Instead, it turned out to be one of the easiest things I've done.

Amazingly I only had to open up the holes on the rectifier about 1/8" on each side and finish tapping the fender-mounting holes and voila, looks like it was supposed to be there.

The CDI didn't require any modification to it nor the bike. There are a couple wire-wraps on the frame that I just simply bent into a U-shape and slid the CDI in its rubber mount right onto them. Done and done.

The final piece of the chain conversion - moving over that lopsided left-rear shock. I'm not one for perfect symmetry - I like a single-side exhaust, one mirror, single-taillight etc - but this was completely unacceptable. All I can say is I'm so glad that I didn't need to modify the swingarm.

When I cut the tabs and foot-peg mounts off, I also cut off the left upper-shock post. I looked at it and thought, darn this looks so much better but darn this is gonna suck...

Turns out it wasn't so bad, just a lot of elbow grease. I started by drilling a 1/4" pilot hole, then a 31/64" then a 1/2" reamer. Spin the drill very slow and spray WD-40, PB Blaster, whatever you have around and it will cut like butter. The faster you spin the drill, the faster it heats up and dulls out.

I bet YOUR lawnmower doesn't have brakes this good! Ha!

Trying to roll this thing out my front door without a brake was starting to become a pain so I HAD to get this brake done. I've been sitting on it for a while because I wasn't sure I even wanted to use this brake line and my lever has M10x1.25 threads so the M10x1 banjo bolt from the Savage wouldn't fit. Why on the lawnmower? Bike was still inside and I wanted to bleed this outside - lawnmower has 7/8" bars - I didn't think twice about it.

I also wanted to get the clutch and throttle cables hooked up. Throttle cable wouldn't work the way it was, it needed to be cut. I used a small piece of brass tubing and drilled a cross-hole through it, no need to buy real nipples. A soldering gun made quick work of it. The clutch cable didn't need modification which was nice. Well this takes care of the hand controls. On to the wiring...

Ordered a saddle, finally, so of course it comes with a tear in it. Welp, gotta send that back. At least I know I can't use my regular springs unless I want the saddle to be 3 inches off the frame.

You and me both. I've had the bike for 2 months, I really didn't expect it to take me this long. If I put my mind to it, I could finish it this weekend but the reality is I just can't get the motivation going so I'm shooting for the end of the month. I'm fighting with myself to get the motivation to do the wiring right now. Since I'm super anal, I want to use all the factory wiring colors which means dissect the harness(done), then remove what I need(partially done), then trim everything to length(not even close) and terminate the connections hopefully with the factory plugs(not even started).

Just typing that took more effort than I felt like doing.

Only two months! Heck... I got started on mine back in November, and I've had other folks working on it for me... (oh wait, that was the problem in the first place!)

Looks like you're making great progress; Glad to see better pictures of that tank; looks like it was made for the bike, and the rest is coming along nicely as well.

I am pretty amazed at how well the tank fits. I really only did the banging to get it to sit as low as possible, the tunnel was already the shape of the frame. I stopped banging once I had it resting on the engine. I think today I'm gonna weld the front donut posts back on so I can size up the mount for the back.

One thing I like to do whenever I have to take connectors apart is snap pictures of them so I know exactly where everything went.

I've had mine apart for almost 2 years. It might get put back together, eventually. Unless I score another project that I find more interesting (or the 1957 HD Panhead barhopper gets shipped down here).

And all I have left is respray the rear fender sides, shorten the harness, manual decompression lever and re-assemble. Oh, and swap the current tires for some fresher ones. And finish the mounts for a real seat.

Just can't make myself care about my bike anymore.

Well I got the front half of the wiring done. That only took what, 7 hours? I don't even want to think about it, I wish I didn't just do the math.

I started by simply swapping the OEM wires over to the new controls.

Then I noticed something odd, the headlamp switch had 3 positions but the housing only had a slot for 2. I made an extra little notch in the housing with my Dremel so now it will still go HI-LO but if I push the switch over and down, I now have an OFF position.

From there, the wiring was way too long with the much shorter risers and bars so I had to cut off a bunch. I started with the headlamp wiring.

I always reuse the factory connectors unless something was brittle or broken. I open up the crimp that's holding the insulation then I just wiggle the wire back and forth until it breaks off. Then I dab some solder right over the old wire crimp, slide my freshly cut and tinned wire in, crimp, then solder. Now I have a better termination than factory while retaining the factory plugs.

I couldn't do this with the plugs for the turn-signals because they had that piece of extra insulation over them. Time to splice some wires. I have a little trick I like to do to make the wiring as small and clean as possible. Instead of holding the wires against each other and twisting them together, I hold them in an X configuration and twist them together.

Originally the front running-light wires were spliced together at the beginning of the loom. Way too long and I would have had to fish them through two looms. Not happening. I cut the ends off and then spliced them in where I shortened the rest of the turn-signal wiring. Same concept as before but I twisted the two plug ends conventionally, then twisted them in an X to the harness.

And that's that! Them two stragglers are the horn wires. I haven't decided what I'm doing for a horn, I may get a large air-horn. Yes, you heard me right, an air-horn.

I ran the wires, connected everything and I ran some power to the wiring real quick and crap, I did the directionals backwards. Easy enough to fix. But I gotta say, I'm REALLY happy that I modified the headlamp switch, I really like having an off position.

I really like that gas tank. How hard would that be to put on a Savage for someone like me who is handy and has tools galore but no welding capabilities? And what are the legalities and or inspection requirements  for not having any speedo/mileage? I'm in PA.

If you can't weld, it's not happening. Also, I have a speedometer, just not the in-tank one. Nowhere is it legal to have no speedometer.

This is the main reason why putting a different tank on isn't happening if you can't weld. These are the posts/donuts/front mounts that need to be relocated to fit the tank.

The red arrow is the original location, the blue arrow is the new location.

The rear mount would be possible albeit FUGLY with some drilled sheet-metal and some hardware but if you want it to look proper, it needs a rear-mount welded to it as well. I'm still up in the air about how I'm going to do this. Most likely I'm going to cut the mount off of the factory tank and weld it to mine.

Something to consider. With an OFF setting for the headlight, the power the light would have used will be shunted to ground through the voltage regulator. Might make the regulator run warmer.

Finally I got to the hard tail links. These were supposed to be the first thing I did...

I picked up 2 pairs of universal 9/16" Prothane bushings in black. They come with inner-sleeves but no outers so I ran up to the local steel supplier and found some DOM tubing that matched up pretty well. I chopped 4 pieces to the length I wanted, machined out the weld joint and opened them up so I would get a snug fit with the bushings. I chopped the sleeves down to size as well. The bushings themselves I just hit on a belt-sander to get them to length.

As for the links? Some conduit we had laying around the shop. I actually planned to use the conduit only as a template but I know this will more than suffice after handling it.

It looks like the upper-left could come in a bit more but considering how close the chain already is, I'm not gonna worry about it.

Notice how the center of the link is still silver but the ends are dark from heat - that has nothing to do with me welding, it's from me grinding the zinc off before I welded it. DO NOT WELD GALVANIZED PIPE without sanding/grinding off the zinc first. That coating will emit a very toxic gas know as "chromium-6" or more correctly, hexavalent chromium, if you try to weld it. Nasty nuts. Google it.

Sorry for such a long delay since my last update, finalizing the saddle and rear tank mounts was a bit of a nightmare. LOTS of trial-n-error on this update.

As soon as the saddle came in I new that I couldn't use standard coil springs, they would need to be hair-pin style so I could run them next to the frame. I wanted the saddle to sit as low as possible so it didn't look like a wart like all of the bolt-on solo-saddle kits.

This is what I came up with for the spring mounts. Just some 1/8 flat-stock from Home-Depot with a couple 5/16-18 nuts welded in. Milled the angles to make them look a little less crude.

Then I milled a large radius on them to fit around the frame's 30mm diameter tubing.

This is their final mounting point. I originally had them higher up the frame but it wasn't working out with the springs I had. Yeah, rust. I left it out in the rain.

Next I wanted to devise a way to hold the front of the saddle and the rear of the tank in place with the same part. I made this with M6x1 holes so my bolts could go through the frame and tank and into this, holding everything in place. I soon realized that was a bad idea.

This threaded tube was nothing more than a section of 1/4" schedule 40 tubing that I ran a 3/8-24 form tap through. This is what the saddle-bracket will bolt to. The saddle-bracket on the seat is just a standard part, I didn't take any pictures of it.

If I would have used this mount to hold the tank down it would have caused two problems. One, it wouldn't have been a very strong mount. The sleeves going through the rubber tank bushing would have been what this was mounted to. I didn't like this at all. Two, if I wanted to remove the tank, the saddle would have to be removed as well. The M6 threaded holes are now just 6mm holes.

Now the bolts go through the frame, through the saddle mount, then through the tank. Now I can pop the tank off without removing the saddle.

Since the saddle mount was no longer holding this all together, I took the stock saddle mount and welded a couple nuts to it. A little modification was necessary to get it to fit.

This is it all together. I can drop the M6 bolts to remove the tank or I can pull these 3/8 cap screws to remove the saddle. Surprisingly its not hard to get that piece in there with the nuts welded to it.

For the rear of the tank I just cut the rear mount off the stock tank and welded it on this tank. A little modification to this as well.

The exhaust turned out to be so unbelievably easy that I think Suzuki had originally intended the bike to be setup this way. All I had to do for this exhaust bracket was cut it away from the support, rotate it upward until it was level with the ground and re-weld. It was now perfectly inline with the output of the header.

I kinda screwed up when I took this picture and forgot to have the header in the shot. You can kinda eyeball the output in the previous shot and see where it will point.

My homemade muffler consisted of a replacement baffle for a Cobra exhaust, some fibreglass mat and a section of 2.25" 304 stainless pipe I had originally planned to use on my car.

I fully intend on this exhaust being rebuildable so I wanted to make sure I had a way to yank this baffle out when the mat disintegrates or the baffle rots away. I cut a couple bolts and used them as a place for a hook to grab onto to yank this out of the pipe. There is one at each end.

To join the pipe to the header I ran a bunch of ideas through my head but I knew none of them were going to look as good as simply welding them together. I ground off as little of the chrome as possible...

With that in its final position, I marked off where the bracket holes are and tacked a couple stainless nuts to the pipe. Sorry for the blurry pic, I think I forgot to turn the macro back on.

Being one piece just looks so clean but there are major drawbacks to this. Rust, for starters. I opened myself to a world of problems grinding off this chrome but I was not going to be satisfied with hose-clamps and whatever other BS is out there. Also, the clamp that holds the header to the head is now stuck on the exhaust, it doesn't fit over my pipe. If it breaks, I'm screwed, I have to cut this apart. Oh well, sometimes function follows form.

Srinath, I converted to chain solely for appearance.  I was gonna hang onto the belt stuff in case someone with an LS400 wants to convert to belt. If you have a better reason why I should give it to you, I'm all ears.

it is a very cool seat. I am a skinny guy with a small rear end so i think it will work out fine. Just gotta mount it. My bike is gonna look similar to cavis. i dont weld so i have to go a different route on the mounting. cool build.

Rain is not an issue for a while. Varnish varnish varnish !! Can't wait until my pancake springs come in so I can mount it.

I would think it wont affect the handling at all. But make sure the tire is turned to rotate the right way.
The thing is if the wheel had an offset with respect to the fork leg, you can put it in the back and get it to handle better.

12 bloody hours later and this is all I have to show for the rear half of the wiring. It looks like all I've done is shortened the wires for the rectifier and isolated the wires I need from the stock harness. It's madness. It's like the true definition of insanity. 12 hours later and it's like I'm in the same spot doing the same bloody thing.

I know it's tough when working on a project and you feel like it's two steps back to every step forward, but try not to get frustrated you'll get there eventually  ;)  Sometimes doing things properly takes alot more time, but you'll be happy that you put the extra effort in at the end.

My uber-crude decompression lever. I had this piece of stainless in my box at work so I just cut a hole in it. It's ugly, it's off-center but as long as that solenoid was gone, I really don't care what it looks like. It's hidden under the tank anyways.

curious what your thoughts are on that Master Cylinder?

I'm looking to clean up my bars, get rid of the stock slab on there now...
but from what I'm reading you need to beware of ratio differences in the pistons, more frequent refills, etc.

Did the previous owner crash that bike?
The MC might be the reason. ;)

I haven't ridden the bike yet so I can't comment on the brakes. I didn't buy this bike for performance anyways so it's not my concern.

The kid who owned it before me said a car cut him off and he washed out the front and slid into it. I'm not sure what that is supposed to tell you - the bike was bone stock when he dumped it.

I just looked at you're build for the first time and had to do a double take!lol I am just finishing up with the exact gas tank , I mean the same color,dents And all how did you tire down the back end?
