Hey guys, pleased to say my neighbor (we'll call him Dustin to protect honor) scored a free torn apart 1986 Savage from someone who was going to toss it. 33,000km, and everything organizingly dismantled.

However after 8 years of this bike sitting neatly in boxes, it ended up in the back of Dustins truck and later on his driveway where it collected sawdust from his garage. Long story short we were going to part it out but I decided to give it a go and see what I can do for my very first engine job.

Im only at the engine right now.

First thing I did was a mockup assembly, guessing where parts go, just to see if I might be missing something major. Seems to be all there.

I took it apart and cleaned out most of the sawdust and other junk. Bought some Ultra Black just to get a decent oil seal while I dump some oil in it, set the valves, and check for compression.

Now I better ask some questions...


1) I used regular gasket paper + Ultra Black for the head gasket, was told it wont hold up, but for research purposes Im going to try it.

2) How can I crank the started directly off a batter/charger? Dont feel like mounting it into the bike or hand cranking with a socket anymore.

3) when setting the timing chain, I marked the white line on the flywheel at the 3 o'clock position through the cap checker thing for TDC. Then I lined up the cam markings with the block, lobes facing down, and mounted the chain, secured everything, dabs of grease and oil everywhere. Attempted to set the valves, everything seems to be functioning smoothly. Did I do this properly?

4) Can anyone Identify these extra parts :D

You need a new cam chain, that one is pretty stretched.  if that plunger falls out you'll be looking for a shovel and a trash can.

Yeah, paper and rtv won't last long on the head.  probably better off reusing the old one.

There's a bolt sticking out of the starter, that's positive.
If it stalls, rotate the crank a half turn forward past compression TDC then go at it again.

L to R
a spacer, an o-ring, a bolt, a bolt, and a pin.

all of them can go any where you see a hole.

The pin goes in the center of the clutch.

I havent been thru every nook & crannie on the bike, buy Im not really thinking the spacer & O ring are part of the bike. Yea, that sre looks like the clutch throwout pin,,& the bolts,, well, Id be looking up top of the engine for the long one, short one?? No clue.

Looks like the previous owner was familiar with the cam chain tensioner weaknesses and made his own verslavy.

you did very well considering all you had was a box of parts to start with.
as far as the cam chain, how about a safety wire to keep it from falling out, at least just for demo purposes.

That was me, Im assuming thats why he tore it apart is because of a rattle. I had known about this issue from this forum with a previous bike I had visited with.

Assuming all the Gasket maker has cured this morning, gunna torque everything up and run some oil through it, crank it over, get soome of  that sawdust moving, see if we get compression.

having a bit of problems with the clutch now that the pins in.

I pull up on the clutch lever on the clutchcase when its on and it wont budge. any ideas? should I be tightening the 4 springbolts all the way in?

I'll have to look to see again, but think 10 is flat and 11 is beveled.

the 4 bolts should be tightened all the way down.

alright, im leaving the clutch out until further notice.

Just mounted the engine, connected all the wires, and put a batter charger on the positive battery wire + grounded. all the lights come on and everything works, until you put the right hand engine switch to "Run", then I get a constant, loud, arch between the plug and the block.

One side of the coil is hot, the other goes to ground thru the CDI.

So you got a short on that wire.

decided to just put the battery charger onto the starter and it looked like it was sparking accordingly. I couldnt wait any longer. 4 days after hovering over this engine I needed to see it TRY and run.

Ran down and got some gas, put it together half assed, fired her up!

The savage is really voltage sensitive.
A low battery will make it miss and pop.

10 is flat and goes against 4
11 is beveled and the ID touches 10

look at 4, 10 may be hiding there.

The short one should be against 10 and 11.

No the springs can't be bottom out until the clutch is free.

we got her!!

Turns out it was the bevelled plate backwards, and the special plate  was on the back not the front.

why isnt this in the clymer??

Keep in mind I dont have proper gaskets, everythings kind of finger tightened, and theres no battery just direct charger > batter wires

ya gotta whistle, header or muff clamp loose.

I thinking you don't have the cam timed right.

with that really stretched chain it ain't gonna look right.

With the crank at TDC, on the straight side of the chain, the cam mark will be high.

This will cause the popping out the carb.

vers, I wanna add something. you've mentioned my really loose cam chain before; and I just checked first page, and therese a picture of a mock of your mod. That's without the cam gear up top, so its sagging a lot giving the appearance its touching. heres a more accurate picture showing its position.

Good, your cam chain looks normal for a 2 holer.

and the cam orientation looks right.

Ok, on to other newbie pit falls.

Valve adjustment, there are 2 tdc's, adjust the valves on the tdc on the compression stroke.  Take both inspection covers off, rotate the crank the same way the wheels turn forward. watch for the intake valves to up and down then another half turn and align the tdc marks on the crank.

can anyone tell me intake and exhaust specs? I know its 0003-0.005...

but is that 0.003 TO 0.005 = acceptable

or

intake = 0.003
exhaust = 0.005

[edit] ok so I did some fiddling and I think I did it right.

I cannot get a 0.005 in the valves, and 0.004 is tricky, and the 0.003 will slide in. did I do it correct?

No need to start a new thread, no matter what you do it will go all over.  and you loose history so you need to explain yourself all over again.

100 psi? not good, 150 psi ok.

You want both valve (left and right) to have the same clearance.  Intake and exhaust can be different.

as far as I can tell you they are all close to being the same. how would I have lost compression? valves??

Im uploading a video demonstrating how it just finished running. It seems like it will crank over then when it dies, the crank does a 1/4 revolution the wrong way and spins the starter motor backwards. Im guessing this is timing? but in my previous pictures I showed you said I did it right??

The orientation of that gear should be as shown with the alignment pin at 1 o'clock.

I think we're at true TDC right now and the orientation of that gear is opposite, dowels on other side.... but she runs a lot better than beefore, just backfires like crazy!

I was told you can just take something near the magneto and flip it 180 degrees to correct this? or cam flip?

just fired it up, this is the best its ever ran. it will idle, unconsistantly, little hesitation and some missing.

Give her full throttle and she pops and bangs but will keep on running...


you were right about the cam!!! any idea why its still popping?

running lean? no air filter? valves? head gasket?

I can take care of some of the easier ones:

The two matching bolts (second and third from the left) go inside the two black rubber mounts (forth and fifth from the left) which in turn goes atop the black tab (second from right) which bolts through the tab on the bottom of the tank into the frame.

The other black tab (third from the right) goes on the side of the battery box and is part of the locking mechanism for the tool box cover.

as for the rest... no clue. frame bolts maybe? the two bolts with the rounded heads might go on the foot controls.

The two bolts with the rounded heads (8th and 9th from left) are header bolts that go through the flange and mount to the block. The bolts (12th and 13th from the left) look like motor mount bolts, the ones that mount through the frame and thread into the exhaust bracket. The very first bolt also appears to be a motor mount but I am not 100% sure.

The third one from the right is the bracket that a key latch in the lower side of the toolbox cover locks into.   I'm not so sure about those 2 black bushing looking things 2nd & 3rd from the left.  The bushings that go on the gas tank hold down part (2nd from the right) on my bike are in 2 parts each with an insert in them.  Those look like they are one piece each and look too big to me.

The big belt looks like a strap that's used to carry a post type battery.  Just slip the openings over the posts and they kinda jam into the lead posts when you pick it up.

For $200 buck you really got a deal and a pretty good education to boot.

I'll bat clean up... (BTW you guys did good)
1. The very first bolt also appears to be a motor mount but I am not 100% sure. Think it goes on the back by the oil window
2&3. The two matching bolts go inside 4&5. Tank mount
4&5. two black rubber mounts which in turn goes atop the black tab (18) Should split apart and sandwich 18. tank mount
6. rubber spacer for chrome head cover
7. washer for 11
8&9. The two bolts with the rounded heads are header bolts that go through the flange and mount to the block.

11. spacer for pulley cover
12&13. The bolts look like motor mount bolts, the ones that mount through the frame and thread into the exhaust bracket.
14. fender bolt of GM car.
15&16. maybe spacer for muff mount.
17. The other black tab (third from the right) goes on the side of the battery box and is part of the locking mechanism for the tool box cover.
18. which bolts through the tab on the bottom of the tank into the frame.

The last piece on the right flips over and bolts behind the tank to hold the front tab of the rider's seat in place. The belt thing at the bottom appears to be an old style auto battery carrier where the holes go over the battery posts and get jammed tight by the aluminum tabs just below them.

Ok so Ive put it mostly back together and got it running. Fresh fuel, fresh plug, still a bit of problems.

It will run and idle, pretty nicely, but it misses sometimes. Also, i took it for a ride, and when I floor it, it will rev up slightly, then start bucking.

Im wondering if the engines good now, I need to hit the carb?

Maybe too large a jet, how's it do when you slowly open the carb to WOT?

wide open throttle.

with choke on, it will generally slowly rev high without much backfiring or problems.

choke off she pops a bit

First,  welcome to the open engine club.  I bought mine with the engine in pieces too, $500.    

I found that the factory service manual is much better when working on the engine.  But yours is together so that's a after thought.

The parts manual I made and is posted in the tech ref section is extremely handy when piecing it back together.  

Have you cleaned the carb?   It may be really gummed up from sitting.   Having to run on choke is one of the signs. Usually means the low speed jet is dirty.  

Did you replace the plug?   I thought I saw in one of the pages but  don't feel like reading thru them again.

I cant recall.

I put new plug and new fuel in there, new air filter, valves are a bit off, but otherwise 120psi and timed correctly.

When I tore the carb apart, it was surprisingly clean except for a really sticky residue at the bottom of the bowl and a little on the floats. I soaked everything in Lacquer thinner then reassembled it. the whole process took about 20 minutes.

I think I'll attack it again and spend more time cleaning out the parts, then Ill post a plug-reading to maybe see whats goin on
