I've been doing some work on my bike, in anticipation of the kit release. RYCA had my tank and hub.

I installed the lowering kit and upgraded shocks from RYCA. It was a piece of cake. While I was at it, I replaced the brake pads and cleaned up the calipers. Ordered a set of shock boots from cheapcycleparts.com too.

The bars are mounted temporarily. I have to play around with them a little to get the right location. I plan on ordering some custom made brake lines with different banjo fittings and shorter line.

I got the generator cover, belt cover, oil filter cover, and clutch cover powder coated a matte black. Those are now re-installed and not leaking yet!  The timing inspection cover is from a VS800 and uses a hex wrench instead of the slotted one that comes on the s40.

I wrapped the header with titanium 2" exhaust wrap from DEI.

Finally, this morning I got out the jigsaw and 4 1/2" grinder and hacked up the fender. The fender will be taken to the powder coater this week for black matte finish. I mocked it up to let you all see what it looks like.

If you don't like the look of the top of the fork boots, you can grab the top pleat, slide the boot down, then pull back up. The top band of the boot will probably grab the fork and turn inside out as you pull up.

Thanks for the tip. I might consider doing that, although I think I might like the fork boots the way I have them.

Got another couple pics today of the header wrap. I used the titanium wrap from DEI. Don't need to wet it when you install and you don't need to spray it with anything, ie, high temp paint.

ordered my stainless brake lines from elite parts on ebay. $31 shipped from Canada. Decided to go with 32.5" black line with a 0 degree fitting on caliper and 90 degree fitting on master cylinder. Will see how that works. Works out to be a solid 8 inches shorter than the stock brake line.
Now, what to do about the clutch and throttle cables.

15 feet was plenty of the 2" wide wrap. I made the mistake of ordering 15 feet of 1" wrap first and was short about 5 feet. I then re-ordered the 2" in that length and it was fine.

Some minor progress on my bike.
I took the stock fender and cut it way down with my jigsaw and smoothed the edges with my grinder. Sanded it nice, had it media blasted and then powder coated gloss black.

Trying to decide on tires right now. I am leaning towards the Dunlop K70 vintage tires- front and rear.

more progress, albeit very slow progress.

Got an e-mail from Ryan, telling me my tank is done and the fiberglass parts are getting primed. Only other limiting factor right now is getting the RYCA custom parts powder coated. I would guess any time now my kit will be shipped out.

Patched up the cracked headlight bucket and painted it black with Krylon Fusion matte black.

Mounted the Dunlop K70 vintage tires on the stock front wheel

Painted the front brake rotor black

Added the suzuki decal to front triple tree

Did all the recommended frame cuts for my RYCA kit.

painted the front turn signal fork clamps black

ordered some vintage Harley coke bottle type grips and bar end turn signals and halogen headlight bulb- all from ebay.

I have the same grips in red, how are you gonna install the bar end mirrors? I always thought you had to get specific grips for the mirrors to mount properly

You know, the Ryca kit includes grips -- very much like those from what I can tell looking at the photos.

A little skillful cutting with an Xacto will open the ends so you can use barend mirrors (or signals, in my case).

Exactly what buddha said- just cut the ends off and install the bar end mirrors.

2" wrap. 15 feet was enough for my purposes. They also sell it in 25 feet, which might allow for closer wrap.

as long as I have all this extra time waiting for the kit, I sent some more parts to the powder coater. Trying to make everything I can black. Might decide to do the forks black too. For now I did the rear brake drum cover, the front brake rotor, the turn signal brackets, the headlight bucket, and the rear hub thingy that bolts on to the belt sprocket in the back.

headlight bucket is painted. Its an interesting thing- I was planning on sanding the chrome down a little bit so the paint stuck. I noticed there was a little bubble in the chrome on the back of it before I even sanded it. I took a razor blade and poked the bubble and then proceeded to simply peel off the entire chrome backing on the bucket. It literally peeled completely off, leaving bare plastic beneath. I then painted it using satin black Krylon fusion for plastic. This paint give a great finish and it bonds with the plastic.

I received two boxes from UPS today.
In it were my fiberglass parts- all primed in white.
Also, my tank and muffler. I asked RYCA to send the muffler so that I could take it to the powder coater. Its getting coated in matte black ceramic heat resistant coating. I will wait until the rest of the kit comes before I paint.

I was surprised at how much rust is inside my tank. I don't recall it looking like that when I sent it off. Anyways, I will probably treat and coat it with Kreem tank coating system.

About Kreem...  I have heard several horror stories about tank coatings.  Usually you get a new batch when they reformulate the gas, and the new formula dissolves the coatings that used to work.  I have an FAQ here http://www.spacerjim.com/Fuel_System_Hygene.txt on derusting a tank with no coatings.  Please ignore the bad typos...  Consider it...

Ospho, a dilute phosphoric acid, turns Iron Oxide into Iron Phosphate,, IOW, it aint rust No More.. It wont work on scale, only one layer o rust, it cant get thru the little scale plates. Costs about $12.00 a quart at Kelly/Moore. Dont get the gel,, Ive used a few gallons of Ospho & keep it on hand at all times.


& I keep a quart for months & months.. sometimes years, a little dab'll do ya.. I used it in quantity on a drill ship refurbish job in Mobile bay a million years ago..

sold the original bar end mirrors I got and decided to order some different ones. These are made by joker machine.
I like how they are solidly attached to handlebars and don't have any joints to vibrate around. The mirror swivels 15 degrees every way inside the housing. Completely protected mirror.

Still waiting on the rest of the parts. I am told they will probably ship out next week sometime. RYCA is still waiting on the rear wheels and the shocks. Since the new build videos were posted, I was able to do some more busy work like drilling out holes and getting hardware ready.

I also got my new bar end mirrors today and set those up. I lock-tited and cranked down the clip-ons and installed the coke bottle style grips that I bought on ebay.

The bar end mirrors are joker machine. They are really nice and totally protected inside the metal casing. They are fully adjustable too.

I'm starting to get that feeling...tank, side panels, and seat pan arrived yesterday and are now at the painters.  Ryan says the remainder are 7-10 days away.  getting tired of looking at a front end, frame and motor on my lift and my fingers are getting itchy....

Nearly done with the project. I am very surprised I haven't seen any completed ones posted here yet. Everyone must be too busy building. My body parts were mocked up, drilled, mounted and are now off to the painter. See my last post from today (down further) to see the color I have chosen.

Some pics of the rear end:
Went with Dunlop K70 4.00-18 tire. Powder coated the brake drum black. Ceramic coated the EMGO muffler black, along with the pipe adapter and the clamps. Exhaust wrap is 2" titanium wrap.
Shocks are the stock RYCA in black. The stock EMGO pipe mount bracket didn't fit right. It was too short, so I made my own mount out of a piece of steel, added a couple bends to make it work, and painted black using PN1 muffler paint.
I went with the RYCA swingarm mod so that those tires would work. I painted the swingarm myself.

Some pics of the front end:
Went with some ebay grips (vintage coke bottle style). Mirrors are modified bar end mirrors from Joker Machine. Stripped and painted the headlight bucket black using Krylon Fusion for plastic. I hacked the front fender all up and had it powder coated black. Brake line is custom made. Painted the front brake rotor black. Turn signal mounts were painted black. Fork boots were added. I wired the RYCA tach and speedo into the OEM harness using the unused stock speedo light wires instead of using the method that RYCA describes. Front tire is a matching Dunlop K70 vintage. Suzuki decal on front of triple tree was ordered from Hong Kong off of ebay.

a couple more pics from the side and some engine details:

One thing I noticed is that the RYCA supplied K&N air filter is very, very tight fit. Its completely wedged in there with zero wiggle room. As a matter of fact, its so tight that the carb doesn't quite fully seat down into the motor. I think it will be OK but I hope vibration doesn't cause any issues with the carb wiggling out or the air filter vibrating against the tank mounts (which they are wedged up against).

The rim is the stock RYCA 18" rim, which I believe is a 2.5 wide.
The width of the tire is 4 inches, and the overall diameter is around 26.4 inches.

Surprised nobody has a finished RYCA posted here yet.
Mine is very close. Its basically done except for tidying up the wiring and waiting for the painted body parts. I mocked up the body parts and did all the fitting, drilling, seat mounting, etc. Hopefully when I get my parts back next week I will be ready to go.

Here is my color choice. My inspiration was the new camaro. Its going to be GM Jewel Red Tintcoat with matte black vintage stripes down the tank and rear seat cowl.

I used Evapo-Rust with good results on some of my parts. But you need to let the parts soak overnight.  In theory, you could put in the petcock (or seal the hole some other way) and fill it with Evapo-Rust. A couple of gallons of the stuff starts to get a little spendy, but you can reuse it

I ordered up some of this Caswell epoxy-based sealer today.

My tank isn't all that rusty, just the effects of it being empty and getting some water in it when I was rinsing off the stripping compound.

We were doing a refurbishing job, running air tools & knocking rust off, sandblasting & usin Ospho, a dilute Phosphoric acid that turns iron oxide, chemically, into iron phosphate, so, the rust is GONE, it wont work thru scale, one layer deep, only, about 12 bux at Kelly Moore, dont get the gel,, liquid only. I use abut 1 qt a year. maybe less,, but I keep it around.

I'm glad to see your bike coming along nicely.  What was the most difficult part to fit and have you decided on jetting for the carb?  When is your paint due back?  I'm hoping to have mine in two weeks, but my painter is a slow perfectionist.

Hmm, most difficult part seems to be trying to figure out where to hide all these wires and cables. Otherwise, the rest seemed pretty straightforward. Oh, I also had some issues with mounting the seat. The supplied bolts don't seem to be quite long enough to engage the rubber grommet nuts.
Painter should take a week or two from now. He is busy working at the local race track next weekend, so probably won't finish until next weekend.

As for jetting, I went with 155/ 55

my painter is taking care of the rust for me. He is dipping it into a special tank they have meant exactly for the purposes of getting rust off parts like that. Not sure what exactly is in the tank, but he says the rust will be completely gone. I would not recommend the tank coatings available out there. From what I have read, they peel off eventually. From what I have heard, many body shops and radiator shops have special dunk tanks like I describe. As long as you fill the tank up with gas reasonable quickly, it should be fine without coating.

excited about the call I received from the painter today. The paint is done on mine and I can pick up wednesday. He says the colors turned out pretty awesome. More pics to follow in the next day or so as I complete the bike. All I have to do is mount the tank, seat, and conceal the wires. Too bad its supposed to rain for the next 8 days here.
To those who haven't seen my color poll thread, I went with Volvo copper metallic with black stripes down center of tank and seat cowl. Center stripe is black, 4" wide, with a 1/8" black pin stripe on either side. Inspiration was this VW seen below.

Got the tank and rear seat cowl back from painter. Will pick up side covers tomorrow. Dry fit everything and it looks pretty good. More pics in the days to follow as I hope to complete and test drive this weekend.

I just wanted to give props to my painter too. He did a superb job on it. As you can see by the last picture, he even finished the underside and inner part of the tank. Even these parts are like glass smooth. He even sprayed underneath and behind all the fiberglass parts and clear coated there as well. If anyone is building a RYCA in the SE wisconsin area and want to know his contact info, I would be happy to provide. Paint cost me $500 and included all filling, sanding, sandblasting, striping, several layers of clear, etc

One request,...  How about some more close-ups of the areas on the bike that RYCA builders are constructing right now?  I'd just like to see what a finished product looks like,.. to give me a better idea of how some area is supposed to go together.  Some examples: cable routing, rearsets, tailpiece, etc.  Please consider it -- When I am getting ready to assemble a given section, it would help to have some images available just for an overview of how it is supposed to go together.

You do nice photography, so I would guess you'd be able to get some helpful detail.

I will take some more pictures tonight. The side panels are not mounted yet. I got the call the other day that the parts were done. the painter sent them down with a friend who works at the local ducati dealership but she forgot one of the boxes. Long story short, is that the side panels were not there and I can pick them up later today. Look for pictures tonight with the side panels on. I still have cable and wire routing to do but I will take more pictures as I finish. I will say that the tank was a tight fit- I really had to persuade it to go on there.

And yes, definately professional work by the painter. He is a near retirement age guy who has worked at a auto body shop most of his life and paints bikes on the side.

Bar end mirrors are from Joker Machine. I like that the mirror is fully concealed inside the metal housing. THey are very well made.

check the link above which will take you to the ebay auction for the mirrors that I bought. I had to modify them somewhat. The diameter was too large for the RYCA bars, so I ground down a mm or so using my belt sander. It doesn't have to be perfect, nor does it have to look good. It just needs to be a little smaller diameter to fit inside.

You could also check Joker Machine website for the new, current version of that bar end that will fit without mods. Its about 2.5 times more expensive though.

bike is essentially done. Just need to zip tie some wires. I have not started it yet- and I really hope it starts (and doesn't leak).
Got the side covers from the painter today. I am still undecided if I want some emblems on it. I have toyed with ordering some vintage suzuki tank emblems, or possibly putting the newer "S" decal on the tank. Might leave the tank alone and simply put a CS-1 in black letters on the side covers. Not exactly sure yet. Part of me thinks the side covers are way too large and too plain to leave alone so I may go with some CS-1 emblems on there.
Thanks for all the advice, tips, etc from everyone on this board during this build. There are so many helpful and knowledgeable people here.

when I sit on the bike, I still have about an inch of clearance for the license plate. I only weigh about 150 pounds too. Got my bike fired up today and took it for a spin.
I like the way it drives and handles.
The EMGO pipe is not as loud as I thought it would be. It sounds alot different than the stock s40, much throatier sound. I did re-pack the EMGO with fiberglass packing, which I think helps.
I ended up using 150/55 jets. I turned the screw out 3/4 turn and it fired right up. I drove around the block a few times and it drove really, really, well. No pops, backfires, and acceleration was excellent.
Now for the bad news- I did the entire test drive with my choke on. I forgot to push the choke back in. I did not get a chance to drive it again without the choke on, and will attempt that tomorrow. My fear is that it won't drive quite so nicely the next time when I actually remember to push the choke back in. \
Only other issue I had is that the turn signal buttons are a little awkward, so I have to rotate the bars just a touch so that my thumb reaches a little easier.
Oh, and one more issue. WIth that big dunlop K70 tire, my license plate is rather close to the tire. I hit a pothole and the license plate hit the tire for a second. I might have to move it to the side of the shocks after all.

Most license plates can be trimmed 1/4" top and bottom and no one will notice, although it is technically illegal in some locales.  If you do that, and curve the bottom of the license plate up a little so it doesn't want to chisel into the tire, you might get enough clearance for normal riding.

I'm going to have a problem with this because I am 6'3" and 210, and I am using a large diameter tire like you (Avon Speedmaster).  The tire clears the RYCA cut out in the swingarm by 1/16" -- the swingarm will be wearing the nubs off the tire before I have a chance to have pavement do it!!

I'll be trying all kinds of things to either tweak the license plate in its stock location, or move it to another location.

Good point about trimming the plate down. I will try that. I think you might be in for trouble- my friend is about 200# and when he was sitting on my bike, the license plate was very close to the tire- probably around 1/2"-3/4" with him just sitting on it.

How about not using side covers at all?  Just use a tiny lithium battery tucked down low or hidden in the tail cone.  Then you'd have lots of open space between the motor and the rear wheel

thought about that. At this point, I just wanted the bike done. Just not sure no side covers would like right either- because of the gap between the seat and frame on top. I like rpnsht's approach with the mini side covers, but don't feel I have the technical experience to do all the mods required. Will probably ride mine as is for the summer and then think about changing it over winter.

Maybe someone will do it for you.. Or maybe get a vinyl sheet & wrap a tin up? Dont have to stick it on to just get an idea how it would look. Those tiny but heavy duty paper clips with the chrome handles otta do it.

Took my RYCA to a local car show/ motorcycle show at a dealership in town. THere were about 40 bikes competing and mine won best runner up Japanese bike. I guess that's not saying a whole lot since there were only about 15-20 jap bikes. Either way I was pleased. Got beat out by a sweet looking honda CB750 cafe racer. Mine did get tons and tons of positive comments.

They had free dyno testing there too. For some reason it only got 28HP and 28FP torque. The guy said he felt like the rear tire wasn't grabbing or possibly the clutch was slipping. It doesn't seem to slip when I drive it, so I wonder if the tire wasn't grabbing on the dyno for some reason. Congrats on the results at the show.  What a great feeling it must have been just soaking up all the comments!

28 hp does sound low.  Even if that number is correct, it is not surprising that in CS-1 form, the bike feels more powerful.  It has the equivalent of several more HP (and lbs-ft torque) just from losing so much weight.

You might try going to one of the websites that have the formulae for computing HP based on weight and acceleration.  A given weight (you and the bike) getting to 60 mph in a measured number of seconds will tell you how much HP is actually there, because it computes the amount of work done.  The number will be affected by how well you shift, though.  If you are a sloppy shifter and/or don't use optimal shift rpm, the number will be a little pessimistic.

Make sure to page down through the opening page to get to the fill-in-blanks-for-the-computer part.  Some of these websites have a thousand words of mathematical explanations you can just ignore on your way to the HP computation section.

Beautiful project, sbaugz.

Did you run into any wiring issues, meaning did it just fire right up after making the wiring changes specified in the build instructions?  I'd be out and riding but I'm chasing a dead short somewhere, and the only things I've changed were those in the build.  

I read in an earlier post of yours about the very tight air filter fit.  I thought this was a mistake on my bike, since the air filter was keeping the carb from seating properly, so I checking with Ryan at Ryca.  He said that the filter is supposed to contact the battery box/fuel tank mounting bolts, and barely fit into the little slot in the battery box.  It's designed this way to make sure that the filter doesn't fall off.

Hope he's right.  I don't like the idea of something like that attached to a big thumper being able to vibrate against the battery box.

Sorry, no wiring issues for me. Well, I take that back- my tailight burned out and Ryan sent me a replacement. Otherwise, everything hooked back up fine without any issues. Be careful because there are two plugs that look very similar. I cannot even recall what plugs they are or what they do, but I remember getting some blown fuses until I discovered I had two of the plugs connected wrong.
As far as the airfilter, I have not had any issues with this since connecting it. I agree, its extremely tight but has not been an issue thus far. I have about 200 miles on my bike now since the conversion is done.
