Just ordered a Service Manual for my wife's Savage, and realized that it's the wrong year. My wife has an '04, and the manual is for '05 and up. Is there a lot of differences? Thanks!

very little difference, all the engine details will be the same.  

I forget which year, maybe the 2005 headlight turns off while the starter is cranking.

Yup good for us bikes don't change all the time like cars do.  There hasn't been much change in bikes including the savage/s40 in 20 years!  You know it's true when you have a 2005 vehicle that is carburated.  They haven't produced production cars with carbs in about 20 years because carbs are pain in the butt inefficient archaic devices.

OHHH, you GOT the right manual. Now, all you need is a newer bike to go with it..
