I took off the left cover to seal a leak in the rubber grommet for the generator wires. After reassembly, the starter gears seem to be seizing up.

The bike bump starts and runs and I checked the starter and it spins well.

I ran the starter with the cover off and the engine turned over fine, chugging and all. When I put the cover back on, the bike struggles and fails to turn at any reasonable speed.

my guess is inadequate lubrication on the gears, seeing as how I left the bike with no oil and the cover off for a few weeks and havent run it more than a few minutes.

I did the same thing about a month ago and got the answer here. You put a washer in the wrong place. The gear that the starter engages should not have a washer on it. When I moved that washer to the next gear over all was well, and continues to be.

That washer must be made of dead gremlins, it happens alot. ;D

ahhhh I've had this problem before but I thought that the washer was on the wrong side of the gear. cool guys!

Oh yeah, that's the little $ucker that falls off when you pull the cover and won't tell you where it came from. Went thru that last year and trashed a gasket ;) ;)

Ditto here too.

It's sort of scary, putting the engine back together and then find it seized. It's one of those, "but it was free a minute ago, what did I do now" moments.

Did any of you have to remove the front drive pulley to get the generator cover off? Clymer's says you do, which of course means beginning with the rear wheel. I was able to clear mine with the pulley on with no problem. I did however have to remove the footpegs, which Clymer's doesn't even mention. Fortunately I recognized that I didn't need to remove the pulley before I started.

the pulley cover has to come off, but not the pulley itself
