Hi All, I havent been here in a while but thought i would share my 6 year long Savage project with you.....

You may remember the bike from photos I uploaded onto here a few years back...

That's pretty cool! Stock seat without the cushion? How do you ride it any amount of distance? I tried around town the other day and hurt after 2~ miles... :-P

I have really thin foam waiting to be cut and stuck to seat base, I was going to cover it with the rough side of the leather (A bit like mole skin) but think just spraying the foam black should do....

I havent actualy riden it AT ALL in the 6 years iv been working on it... Its a 1986 model and was asolid block of rust when I got her... Just waiting for Suzuki to give me a proof of age certificate, and then get a new numberplate generated :-)

The front end it from a Cagiva Mito (Including the mudguard), almost identical to a Ducati 748 (But with a single sided disc).

Exhaust paint.... Its REALLY easy to spray, almost impossible to make it run and if it does its invisible when dry... Has a very matt look that the camera doesn't do justice.

Needs to cure by running the bike up to temperature and leaving at over 65 degrees for 20 mins...

What are the forks off of? How does it handle with those? How much shorter is it from contact patch on the rear tire to the front? If youll just tell me how far it is from the contact points on yours, Ill look at mine. I like that front fender, too. Tubes look pretty beefy..

Dont park that thing in the woods & walk away..

seriously, NICE mod, can you tell us a bit about the
technical aspects and changes made to your new bike?  

...mainly WHERE did that front-end came from and
what changes where necessary to accommodate all
the new controls and electric.

Right.... Its a 1986 Standard savage frame, tank, rear wheel and swingarm.

1996 Engine, carb and loom.

Front forks, wheel, bars, controls and brake from a 2000 Cagiva Mito 125.

I had to weald on the lower race bearings from the savage to fit around the smaller bottom neck of the savage head stock. Get a longer head stock bolt made.

The wiring from the savage loom to the old factory controls was chopped and a lot of tinkering to get wires from the Mito controls to work with the savage loom.

2ltrs of NATO matt green paint, 8 cans of heat proof exhaust paint.

I was lucky to find a 1996 engine with only 6,500 genuine miles!
Which is the current milage of the engine having done 0 miles in 6 years.
Was painful to spray the engine since it looked like new.... But i bit the bullet.

Apart from the above, I just took anything i deemed 'un-nessesary' off.

Im glad you all like it... It might be up for sale so I can start a new project after winter if anyone is interested? (In the UK).

what was your method of painting the engine, did you just point and spray while it was on the bike, or did you take it apart and paint each individual piece?

Engine out of frame.... Just point and spray (After cleaning), over nuts bolts and everything (well.... stick a washer over the oil level glass with some tape to fill the hole  :P)

Bolts still come out if needed with the fine layer of paint over them...

I dont know what type of exhaust paint you have in the states, here (UK) Halfords do HOT PAINT or Exhaust paint, both the same....

If it looks OK on your exhaust, it should look the same on your engine.

I would recommend taking it out of the bike tho...

Ovoid getting paint in the intake side, starter terminal or in the ends of any cables....

If you want to paint any chrome, try to scuff it up a bit first with some sand paper

The wheelbase (contact points) have been dramatically reduced, I will measure it for you tomorrow, but putting it next to my Virago, its a hell of a lot shorter. The bike is also only about 3" from the floor in the middle which makes it get totally stuck going down almost all curbs.

The other unfortunate side affect of the front end change is the bike looks small enough to fit in your pocket, its literally tiny....

you should put the plate up on the back seat, say it's a bullet proof shield and put those bullet hole decals on.

Looks really cool.  You probably want to cover up the electrical where you took the left side cover off.  You may run into some problems from it getting wet.

I cant remember where I got it, was £45, but thats all I remember... To be honest it WAY TOO loud (And I have a Virago 1100 with drag pipes....)

May have to fabricate some sort of baffle....

Just a quick update on the project....

Its all road legal now...

The numberplate was generated on a D plate (1987)
MOT was a breeze, even without mirrors or indicators
Tax'ed and Insured...  :)

I have covered the seat with thin foam, then spray painted it with the same stuff I used on the engine and hot bits.

Im surprised how quick it is.... It eats my Virago alive, I guess when you remove that much weight it makes sense. Im sure its around the 5/6 second mark from 0-60...

Its rough as old boots if you just want to plod along at low revs (keeping the noise down), feels like the belt is knocking somhow...

After riding a few miles and warming it right up, It always had a dull blowing noise and a rather large flame licks out the pipe as you turn it off  ;D

Next on the list of things to do. Meaty front and rear crash bars (I want to be able to lie it down without damaging anything.

Cut down rear fender (mud guard) and two ammo boxs bolted to it (like panniers). Get another brake lamp as I have now and have one on each ammo box.

Some sort of indicators, and one mirror (which I already have) that will attach to the headlamp bolt.

The other day I rode through a VERY large puddle (more like a lake), my mate behind me on his ZZR was pissing himself.... Water a good 10 ft in the air, I was drenched!

I was going to comment about riding a motorcycle without a rear fender in the UK - where rain is a pretty common occurrence. Riding in that part of the world really calls for the fender set off a Kawasaki Drifter or an old Indian.

Well there wont be much of a rear fender left after chopping it down, I want to keep the look as it is now... Really it will only be to support the ammo boxs... I may move the number plater over the wheel (bracket fabrication required) which may deflect some of the water... Hopefully...

At least I dont have to worry about rust on anything... Thers about 10 coats of thick brushed on pain on everything....  :)

If you mount the ammo boxes far enough back - or use large ones - you could just use one of the long auto style plates and screw it to both of the ammo boxes without any bracket at all. It would pass behind the rear tire from one box to the other. You mentioned putting lights on the rear of the boxes, so perhaps the hardware used to mount the lights could also hold the plate.

Good idea... Will give it a think over... Wont know how far back they will go (or how far back they will look good) until I get hold of some boxs...

The only issue is its illegal in the UK to use all the charicters on one line (like a car) on a bike... They have to be on two lines  :(

But hey, you mentioned the "belt knocking" somewhere in the thread. You really need to remove & check the front belt pulley for this:

Luckily the shaft is made of harder material than the belt pulley, so most folks this has happened to (quite a few) have gotten by with just replacing the pulley. In my case, it gave me an excuse to do a chain conversion on my later model 5-speed. But honestly, I don't think I'd do a chain conversion on the older 4-speed Savage, as there's not much to be improved on them.

Thanks, Iv checked the front pully... Looks like new and its good and tight on there... Its only at low revs, like chain slap.... but the belt isnt loose enough for that...

Oh and im running a 5 speed engine.... I quite like the belt so keeping that, even if I have to put up with all the horrid feeling im getting from the back wheel  :)

Im looking for the next mod so grabbed a second hand one from ebay and started on a tow bar (tow hitch). What do you all think? It looks like im going to get some lateral play, will that be a massive no no when towing?

Nice build man. Ammo boxes would be cool but maybe some khaki or O.D canvas messenger bags could be a consideration too...? 8-) Keep your eye peeled at surplus.

Don'tknow about the flat stock. I used 1/2" round stock for mine & have had no problems in 8 years of use.

Iv just doubled up the flat stock and it seems fine now, I do have an issue whereby it will hit the rear pully before the shocks bottom out, but id have to have a heffer on the back for that to happen, and since I have no rear seat, thats unlikely...

I see we have the same exhaust end pipe! Altho yours didnt fall off doing 50mph and bash the end it...  :P
