I was on a ride tonight and on my way home I pulled the clutch lever in to down shift and after I let it go it never came back out? Any ideas on what might have gone? The cable is not broke because I can hold the transmission end and pull on it and it moves. It's like a spring some place must have broke. I figured the gurus on here would probably know exactly what broke or came off.

I know exactly what happened to you cause it happened to me.

On the inside of the clutch is a cam that pushes the clutch rod in.
That snapped in 2.
Get a new 1 and it'll be good as new.

Yes it was in gear, I rode home in 3rd gear.

Do you have a part number by any chance? Is it going to be a fun job? Have you ever noticed things only break after you fill the tank up? :o

Get a clutch cover gasket b4 U go in there. Nows a great time to have an eye on the chain tensioner.

I'd drop in to your local and find out how much it is there.  Shipping from these places can be $15.  Way too much for 1 part.  At least buy some supplies to go with it.  

And don't forget the gasket.  I agree with JOG, best to have a gasket on hand.  But, if you don't tear the gasket when you open it up, it's reusable.  I've reused mine several times already.  But it was a new gasket opened several times over 2 years.

Man, this is a quick & easy fix. Your season isnt over. IDK how many miles you have on it, but one day you will need a cam chain. If you have the pennies & can afford it right now, it wouldnt be a bad idea to have one on hand. If you DO put one on, soak that thing in oil a while to make sure all the pins are wet, because it takes a while for the "splash" to get it lubed up good.
I have an oil leak where the crank arm goes thru the clutch cover. Wouldnt be a bad idea to replace that O-ring while you have that thing out.


Edit: I have my cam chain soaking in oil in a jar, hanging up on the wall in the shop. It wont be rusty when I need to put it in & it will be oiled thru & thru.
BEARTRAP Warning.

When you put it back together, the part the clutch cable hooks into will swing down & you cant swing it back up once its all bolted together. Hold it up as it goes together. I shafted myself here. I didnt take it apart again, I bent the loop up to get it up & usable.

I wouldn't even consider it a end table in the dark warning.

If you happen to install the clutch cover with the hook for the clutch cable in the down position (ouch my toe), operate the clutch lever with a cresant wrench and swing the hook around to the top.  Band aide applied.

Just be carefull not to force the lever beyound the stop.  Likely what started the crack in your cam in the 1st place.

Not to hijack the thread, but since the discussion includes removing the clutch case/cover, I'll be doing that myself during my next oil change. I'm over 20K and want to take a look at my tensioner.

Outside of a steady hand and new gasket, is there anything else I may need to know with regard to simply removing the cover and replacing the gasket? It is as simple as draining the oil, removing the cover taking care of what I need to do and buttoning back up?

Take a look in the tech section for the adjuster check procedure.

Yeah, it's that easy. you'll need to remove the header too.

And you don't even have to drain the oil if you don't want to.

I've done this a few times w/o draining the oil.  Just tip it to one side about 45°.  And it makes it easier to work on too.

My bike is just under 18K I think. So I need to inspect the cam chain while I'm in there? It is a 2003 if that makes any diffrence. I have to fix the blower in my wifes Pontiac before I can start on fixing my transmission. You guys make is sound like it will just take a couple hours.

Or, if the hook is in the down position after you put the clutch cover on, you can loosen the bolts around the clutch cover, pull it off slightly, and reposition the hook.  That way you don't have to take everything back off, and you won't accidentally force the lever beyond the stop.

Yep, take a look in the tech sect.  adjuster check or someting like that.

The skinny, if the plunger is out 18 (just the round part that slides in and out) it's time.  If it gets to 22mm, you are in the nick of time.  Can't tell you how much further it will go out, none have survived to tell.

With that many miles on it, you might as well have a chain in hand.I would. Maybe you have that rare one & it will run another 15,ooo,, but, who knows?

I was wrong I have 8K.

So do I have to take the head pipe off to get that trans cover off? Anyone know any good tricks for that? I don't want to break any bolts as I have done that on a car before.

Soak the bolt threads in a good penetrant...Kroil or B'laster PB.  Soak again each day until you do the job if you think they might be really rusty.  If they don't want to come off after soakings, loosen a bit, tighten almost to where you started, spray on more penetrant, loosen a bit more, tighten, spray, loosen a bit more, tighten, spray, etc. until you're done.  You'll wash off the rusty particles instead of jamming them in the threads.

Liquid Wrench works somewhat, not as well as Kroil or B'laster PB.  WD-40 isn't much good.

What about heating the bolts? I have heard of people using a tank torch on bolts, is this a bad idea?

If it doesnt want to loosen, try a little snugging action. If it doesnt want to let go, yes, use some Kroil, start early, use it often. An impact will make something let go w/o breaking when a wrench wont.

Heat can work great.  Be sure you don't heat something that doesn't want heat...rubber bushings, paint, etc.  Heat only the part you want expanded...the nut, not the bolt.  Or cold shock to break the very brittle rust...heat then splash on cold water.  The expansion then contraction can fracture the rust.  If you heat a nut or bolt too much you'll take out any hardening (if it was high spec in the first place).  Be ready to replace anything damaged by the heat.

It would be the 2 nuts that hold the exhaust to the cylinder. I belive there are only 2 but I have a feeling they will not want to come off easy. I think I have to take off the exhaust to get the cover off the transmission.

Lots of folks are continually tightening those 2 header bolts, maybe your wont be stuck. Start with a 6 point socket or wrench, anyway.

Last night I was in my PJ's and my wife decided she need ice cream from the Sonic up the street. My truck was blocking in her car (she keeps her car in the garage with the Suzi-Savage) so I had to move my truck. After she left I was looking at Suzi and grabbed the scocket set just to see how hard those bolts were going to be. The came out smooth a silk. I know what I'm doing this weekend.  ;)

Update: verslagen1 is a 650 guru.

I took my trans cover off last night. Verslagen1 was exactly right on the part. I found it in 2 parts in the bottom of motor. Now I need to start getting my parts to put it back together. The broken part, oil, filter, and the gasket for the trans cover. What was the other gasket you told me I would need?

So how do I re-install the part that I found broken in the bottom of the motor. Anyone have any pointers or tips on how to put her all back together to she will work right?

That sounds like the part you need.  You probably won't be able to fix the old one.  The diagram in the parts fiche is a good guide for reassembly.

That is the part, but what's the trick when re-installing it? I see there is a spring it goes up against as well.

I don't have mine apart, so I will make some guesses.

The spring is what returns the arm (24) to the "disengaged" position when you release the clutch lever.  You should be able to figure out how it goes on based on that action.
Ummmm.. did you FIND the spring?  If not, you better go looking before it gets caught in something!!

Is the shim (26) still on the shaft?  Might need to look for that as well if missing.
I do NOT know if that shim is a force fit on the shaft, and if that is what holds the cam on the shaft .. or not.
Somebody?

If you are still ordering parts, get a O-Ring (27) as well.  Oil leaks can be a problem there, might as well change it.

Got the part and put int back on the shaft today. I think I got it right. When I pull up the clutch lever it pushes the pin in the clutch in from the bottom of the shaft and then returns to out position when I let go. I saved my old gasket, it stuck to the motor side and did'nt rip. So that saved me a $20. So what kind of sealer do you recomend I put on the old gasket when I button is back up?

She's all back together, with no leaks. Took her for a test ride and she died on me a couple times on deceleration though. Would this be a symptom of not getting the head pipe to seal all the way? I didn't have any popping and she sounded normal.

I'm a little confused. What do you think caused my cam to fail?

I noticed when putting it back together that I'm at the top mark on the transmission cover. Is that a good or bad thing?

We're thinking that it should be towards the bottom.
They sell rods in various lengths.
What may be happening is your cam is bottoming out against the case and over stressing it.  Causing it to snap in 2.
Digger found the marks and the reference to the adjustment in Clymers.
I'm still amazed that there's marks.  They can put these marks in the case and they can't idiot proof the cam chain adjuster?   :o

Turn up the idle speed and get a new rod.
Take a candle and pass it be the joint, if it moves there's air flow.
Or if you smoke lite one up and enjoy some smoke rings.   ;D

Had a smoke and saw no rings. Last night I but a little more torch on the bolts. Went for a joy ride after my smoke and no stalling all day. I also tugged on the vac line last night. I didn't get it off though. I was afraid it was going to tear. let the clutch lever down a little more but it's still pretty close to that top line. I'm not looking forward to taking that clutch cover off again so I'll wait till the seasons over to change the rod. I'd like to get one of very cam chain adjusters to put in next time I take it off. Thanks for all your help V-man. Your the best.

For the record, I found this reference in the FSM.

I asked a question about it on this forum a while back and Verslagen and the other smart guys have done all the brainwork on this issue.

In the future, I would recommend one check those marks BEFORE removing the clutch cover.  That way, you can be armed with a spare push rod or two (they're cheap) before going in.
