1. Buy Makita drill/screwdriver
2. Set drill on speed 1, reverse screw
3. Set clutch on 16
4. Hold phillips bit to screw with 25-30 pounds
5. Pull trigger and let the drill hammer it out.

Grip the head with vice grips and turn.

replace with allen socket head screws

Cold chisel it out.
Impact driver.
Drill.
Japanese screw driver.
Cut a slot across the top with a dremel.
Vise grips.


Just a few methods.
I got an impact driver and now I only take "stock" screws out with that. Works great every time.

If the screw head's are rounded and the Philips driver spins in them cut a slot across the  the head of the screw in the centre with a hack saw and use a flat head screwdriver with an impact driver :)

Got 3 out with vice grips. The fourth is being stubborn. I'm running out of screw to grab.

I'm a little concerned I've already damaged the diaphragm. The whole top was twisting when I was trying to get that last screw out. I ended up putting the screws partially back in to hold it.

Between taking the tank off and these 4 darn screws, I'm pretty sure the machine is in worse condition than when I started.

Of course, I'm too stubborn to stop trying.

I tried using an impact driver I got from Harbor Freight, but it seemed like it was just bouncing (carb isn't removed).

UPDATE:
impact driver - damaged the top of battery case with the bottom of the carb, but it must have loosened the screw

Wow, yours must have been in there better than mine, or I just got lucky.  I used the "redneck impact driver".  That is, a phillips screwdriver and a hammer.  Put a little bit of twist on screwdriver while whacking it with the hammer.  I didn't have to hit it hard enough to knock it into the battery box, but it did take a fair amount of repetition to finally get each one loose.  They must Loctite those things in.

And I scraped the frame getting the tank off too; gloss black model paint for the touch up. ;D

They must have sumo wrestlers at the factory tightening all the screws and bolts. Had a similar issue getting the screw out of the battery bracket. I ended up grinding the screw head off & replacing the screw with a hex head bolt.

 I have always had sucess by using a small set of vice grips with good teeth in the jaws to break them loose. Then a screw driver will suffice. DO NOT put them back in. Replace them with same size butthead allen screws of stainless steel. The bottom ones on the float bowl can use regular allen screws of stainless steel but for the top of the daiphrahm use the butt head ones. (Button head allens)
If the heads are to much diameter, chuck them into a drill press and spin them while using a file to reduce the diameter of the head. The butt heads will clear the frame better than the regular ones. Stainless steel will not grow roots in the alloy carb.

I didn't use button heads allen screws. I wasn't in a mood to search through every drawer at TrueValue, so I got the first ones I found (and I hadn't read your advice yet). I guess they're called "smooth head" stainless (as opposed to knurled). They fit well enough, although I do wish they were knurled.

I do need to buy some ball end hex keys.
I did use anti-seize.

Today was not as successful as I had hoped.

Things removed:
tool box
seat
left side panel
gas tank
chrome engine covers
screws from top of carb
white spacer

Things damaged (superficially):
gas tank
frame
top of carb
head cover

Things put back together:
carb

Questions:
* How is the clutch cable supposed to route around the decomp controller? I didn't take a picture before I started moving stuff and I'm pretty sure I didn't get it back quite right. In some pictures the clutch cable is on the outside of the frame. On mine it's on the inside.
* throttle cable clamp - That just wraps around the throttle cable. Anything special?
* the carb breather hoses - These are just stuck up into the frame, right?
* I didn't see any pictures of general cable, hose, etc routing. Do these exist? I'm going to have a hell of a time figuring out how to get the crankcase breather tube back in place.

D. Jim - You da man.

In my case the decomp controller is being forced crooked by the clutch cable. I don't remember that being the case before my hack job. I tried to take pictures, but they don't really show anything.

One thing that drive me nuts about this bike is the clutch is on the left hand, but on the right side of the bike. The throttle is on the right hand but left side of the bike.... HELLO.

King Kong must have been working the day my S40 was assembled. A few bent tools and scratched up timing inspection cover and no luck.

Maybe it's time to grind down an old spade bit. (no used brake pads available)

I was going to replace the valve inspection cover bolts, but no local store has them in stainless. Would using standard zinc coated be acceptable or should I hold off until I can find the correct ones?

Those bolts don't torque down very much.  I don't think you need stainless....

They don't have metric stainless? You can put any style of head on it that you want. I go with Allen because it allows me to carry less tools. You can have carriage, standard, Phillips, what ever there is.

If you order the kit off of ebay you will get all stainless. It is a nice kit, comes with a few extra.

Finally some progress.

Had a minor set back when I realized I didn't have the right socket for the spark plug, then bought the wrong one, finally got the right one.

Got all the bolts out of the head cover except for the middle one. My 10mm wrench is a piece of crap and I'm concerned I'm going to round it off before it comes loose. There's no room for a socket.

I'm definitely beginning to question the wisdom of my actions.  ;D

They do, just not in that head style. Maybe I'll go back and see what my options are.

If I ever have to do this again (dreading) I may order that kit.

Any time you see what looks to be a Phillips-head screw with a small dot embossed near the cross slots, you will need a JIS (Japanese) Phillips screwdriver.

DD, Glad to hear that my scraper-screwdriver idea worked for you.  I drink St. Pauli Girl!!!! ;) ;) ;)

I have made the habit of when I remove a JIS phillps screw off my savage, I take the time and get an allen head to replace it, especially if I know I'm gonna be back at that area again.   I HATE rounded screws.

Keep at it DD, wrenchin and learnin is half the fun!!! ;D ;D ;D

Harder than the metal the screws are made from....and that's good enough!   ;)

Actually, FWIW, the screwdrivers are made in Germany and seem to be of pretty decent quality.

An excellent technique not mentioned above:

Use a really good punch.  Not a sears one.  Strong steel.  Gunsmith quality.  Need a really good clean edge.  With bracing, can get just that little bite and tap the screw loose enough to  be finished with a screwdriver.  Two of mine only loosened this way. Bracing has to be perfect.  

I'm thinking on a cam cover fastner now - it's pretty well stuck.  I may cut the head off to leave the shaft, then I have something to work with and might not need to drill out a broken fastner!
