Just got the frame back from being powdercoated.

The motor in the background has one of Lancer's cams and a new cam chain in it...

Time to start putting things back together!

Not much to show... until now! I have re-assembled the engine, bolted on the suspension, and put the engine in the frame.

Tomorrow I plan on picking up the freshly painted tank and front fender, splice together a wiring harness, mount the battery and maybe even some handlebars...

8)Cool!! That front end looks like it might be off of a VZ800 Marauder ... as well might the rear shocks?
I've heard the 'Rauder front end will swap to the Savage! Nice look ... can't wait to see the finished product!

The front is in fact from a Marauder I picked up for parts. Rear shocks too. The frorks don't bolt right up though (I thought they might but I was wrong.) The steering stem is too long and, if you try to swap stems between the lower trees, the marauder one is a bit bigger than the savage one so you have to build up the savage one or shorten and turn down the marauder one.

But that worked, and I got the beefier look I wanted.

I spent this morning working out the electrics. I put some oil in the motor and it hasn't leaked any on the floor yet... maybe tomorrow I'll even try to start it!

And now for some less nice... I cobbled together a rat's nest of wiring and bolted on the old scratched and rusty exhaust in an attempt to start it up today.

Alas, no rumble.  What am I missing? Spark? Fuel? Mojo? Dunno. I'll find out tomorrow I hope.

And I'll make the wiring all neat and tidy while I'm at it. The exhaust has to wait for the $$ for a supertrapp or harley muffler.

The wiring I've done is directly off of the simplified diagrams in the tech section. Thanks guys!

Huzzah! She runs! No tank or seat mounted yet but the carb isn't as hosed as I thought it was and there's enough of an electrical system to deliver spark.

The engine will start and idle -thump- -thump- -thump- quite nicely but unfortunately it drips oil while running (but not while sitting.) The leak appears to be from either the flywheel side cover (maybe the passthrough for the stator wires?) or from the transmission output shaft but I suspect it is actually coming from the starter motor oil seal. I remember that there's a path from the pocket the starter motor sits in through to somewhere near the transmission pulley (to let rain drain I guess) and the drive belt has got oil all along it now.

By the way, is there a reason I should bother with decompression if the bike appears to start just fine without it? Do I only need it when the battery is low or is there some dire mechanical fate awaiting me if I continue to start the bike without decompression?

More adventures in wrenching to come.

Ah. Cracked Case -- Not Good.

I am working on fitting the tank and seat to the frame. Here's a photo of where the bike is at now... it really wants to have clip-ons instead of the marauder bars but the clip-ons may not arrive for a while. Also the seat just isn't right for the look but I am funds limited at the moment. As you can see I just have the seat and tank balanced there and not bolted on--hence the pack of cut-off wheels keeping the seat from falling off backwards!

Dr. Jim, funny you should say that-- Airtech is where I got the tank! They are just down the freeway from where I live.

The tank required the one modification I have made to the frame--the little round tank support thingies stick out too far for this tank so I cut the stalks just before the round bit and trimmed down the round rubber bouncy thingies and now the tank is secured up front quite well. I am making a seat-and-tank sub-frame to anchor the end of the tank and to sit on... I was looking around my garage for something suitable and my eye chanced upon the original back rest bar of the bike. Perfect. It even has holes already drilled and threaded in the right places.

I do think the pegs will be a bit far forward but I won't be able to tell for sure until I can sit on the bike. If it doesn't feel right I'm sure an adapter plate that moves 'em back a bit won't be too hard to make.

Still haven't fixed the leak.

The clip-ons have arrived-- new footpegs and dyna exhast too. Wohoo! Leak still not fixed, been spending my time cleaning up the wiring instead.

Took 'er for a spin around the complex today. Nothing broke or fell off... now I have to finish wiring up the lights and fix that &*@$#@ leak... as soon as I get up the courage to take the alternator cover off again.

I would like to angle the dyna exhasut out so I can pull the header closer to the engine. Right now I have the pipe clamped right on to the header. What's the easiest way to do that? Go to a muffler shop and ask for a 10-degree bend extension?

Is there a place on-line that sells those harley clamps people use?

Anbody know which part number K&N filter would fit up inside a 2.56" (65mm) inner diameter opening? The 90-degree black elbow to the carb has an open oriface 2.5 inches wide and I think a nice conical filter would look great there.

Well, I finally tore open the stator side engine cover and fixed that oil leak. Turns out the gasket wasn't aligned properly and there was quite the gap next to the drive pulley.

Also re-wired the bike (again!) but soldered the connections this time instead of using those crimp connectors. The crimp connectors work just fine but I don't trust 'em to hold up long term and also the soldered (and heat-shrink protected) connections are less bulky, making for a much cleaner look.

I put a K&N filter on the carb and took the bike for a ride... one evening the bike ran great (took it on a 50 mile jaunt) but the next day when I rode it to work it ran like crap. Work is 50 miles away, so I put 100 on it that day... half-way through the way back the bike "woke up" and ran great again.  Incidentally it woke up when I was running about 75 in 3rd gear... I think the vibration un-stuck a stuck slide. The rest of the ride home the bike had plenty of power.

But the next time I went to ride it it was "sleepy" or "sluggish" again.

Anybody have advice on curing a carburetor of a sticking slide?

I suspect that riding with the stuck slide made the bike very lean. Look at my new Dyna exhaust and see if you don't agree...

I also got a new seat from Ebay and fabricated a new tank and seat subframe from a BMW R1200C grab rail and the old Savage handlebars.

Still need some turn-signals on the rear. But the bike is just about complete.

I suppose I really should give it some sort of rear fender too.

Of course complete doesn't mean done. I have to replace all the bits that aren't shiny with shiny things. Starting with that rear wheel.

But the bike can be ridden. And that is why we have motorcycles, yes?

Yeah, pop some sort of fender or rack on the back to balance out that fabu front tire assembly and tiny seat.  Good job on the license plate mount too. It's been fun to watch this develop and it's really turned out cool.  8)

What did you decide about the position of the footpegs after the long ride?

Why didn't you shorten the front rake so the thing would handle? This bike needs to have it's wheelbase shortened by about 3-4 inches so it will handle like a sports bike. ???

Yeah, it really does need a fender. I think I'll get another front fender (the vz800 is about as wide as the rear tire and they'll match) and mount it the way jkhulon73 did his (on the swing arm.)

The footpegs are just fine for my legs (I'm 6' nothing) so long as the seat pushes me forward onto them, which the new seat does and the last seat didn't. I may put the passenger footpegs back on the bike just to give my knees another position to rest in though. We'll see... I haven't given the new setup a long distance test yet.

I did shorten the rake a little... I put 11.5 inch shocks on the back and dropped the front end just a bit (I can slide the fork tubes up through the triple tree however far I want.) I think I'll get the feel for the bike as it is now though before I get more aggressive.

My big concern now is for the carburetor. I may just have to swap it out. And if I'm going to do that I may as well get a performance one... (see where all my money has gone these past few months?)

Now if I were being really ambitious I would get one of those DIY fuel injection kits and wire up a microsquirt to this beast. Of course I actually want to ride this bike sometime in the next few months so I think I'll hold off on that.

Chuck, I was looking through old threads, I am curious did you leave the decomp off or put it back on?

I am needing to find out if it can run effectively without the decomp, with the low compression on this motor I "think" it will be ok, but just trying to confirm before I get my frame modified for my savage boardtracker project. because I will be replacing the backbone and there wont be a mount for the decomp

The bike will run no problem without the decomp circuit... starting is the issue. (Joke!) Seriously though, I believe Dr_Jim is right that the bike does want a decomp mechanism. They did so much to make this bike cheap that I believe they would have left it off if they thought they could get away with it.

That sad, I am not running a decomp on this bike at the moment. I know I'm taking a risk. (See below about risk taking...) I've got a brand new strong battery and a light touch on the starter button. Usually the bike just starts on the first revolution. Every once in a while the air in the piston pushes back before the starter has had time to build up enough momentum and I just let it stop and then I try again.

I did consider welding a lever to a socket that would fit over the bolt for the decomp mechanism. Just push down with your thumb, start, let go. Stick the socket in your pocket.  I'll do that after I break the case for the first time of course.

But you may not want to follow my example. This is what happens when you demand 50% greater power from your motor but you don't arrange for 50% greater heat dissipation:

I finally have a performance carb to match the performance cam and less restrictive exhaust. So what do I do with it? I break the piston.

I need to take the cylinder off now and find out if I just need a new top end or if I need a whole new engine.

C'est la vie.

Oh, and Islandwahine, the tank holds abut 3 1/2 gallons. It has a big tunnel in it for the Triumph it was really designed for.
