It's finally running again! Finished the last reassembly and adjustments this weekend and bought a new AGM battery at Batteries Plus today $49.99 with $3 off coupon available online).
So far starts and runs great but seems very rich. I have no tag yet so only ran in first with a brief shift to second before shutting down. Power is smooth and impressive!
Here is where I am right now in terms of tuning: 1/2 spacer, 155 main, 52.5 pilot, Supertrapp with 6 discs, Emgo foam pod filter.
Idles ok (and accelerates like a freight train!) but when I twist the throttle at idle, I get black smoke out the exhaust. Also, I can close the idle mixture screw almost completely closed with no lowering of idle speed.
I'm wondering if its the foam filter (too much filter oil?)?
Any other ideas?
I'll get some pictures up soon. It has been a great project, and I can't wait to take it out on the road for a real ride!  Thanks to everyone for your help!

My first thought, since this happened to me is a plugged air jet. I took the carb off and cleaned it really well, now i am 1.5 turns out.

Might also be a bent float. measure the float and see if that is the problem.

Yep ... black smoke = VERY RICH

Try this:  take the filter off and remove the plates on the muffler.  This way it is completely open on both ends and can get as much air in and exhaust out as possible.

Clean the plug before starting it again.

Does that help?  Check the plug again and see what it looks like.  Any more black smoke?

If this gets it to a lean enough point then you can start to reverse the process.  Put the air filter back on but be sure it is clean and without excess oil.

Check plug again ...black smoke?   If it is still lean then start adding the muffler disc's back on, and start with the max number you have and work down.

Do this until the plug reads the best mix.

If it is running too rich for the filter and disc's to be back on then lean the carb by going back down on the jet sizes.  Black smoke at anything less than 3/4 throttle would indicate a reduction in the pilot jet, 1 size at a time, and readjust the pilot air adjusting screw.

For the main jet, with the engine warmed up, run it wide open in 3rd or 4th, and if it runs good then go up 1 size, and continue to go up until it begins to bog down when wide open.  At that point, go back down 1 size main jet...that is the one you want.

Yep.  Try what Lancer said, but after that my idea would be to lean the exhaust out a bit more.

I think the 155 is too rich for just 6 disks.  Not enough flow.  I would either add the other 2 disks or go down to a 150 or 152.5...

BTW - My spouse's is running a 152.5 with 14 disks.  She has no bluing or smoke.

I've been studying my carb circuits, and I think I'm making progress.  Tonight I replaced the 52.5 pilot jet with a 47.5, and the smoke is much less, almost gone with slight throttle blips from idle.  This is with the filter back in place and 6 discs in the Trapp. Now the idle air screw has some effect, even though it will still keep running with the screw all the way in. At least now it runs better at one full turn out.  I think now I will put a license plate on it and do some road riding and plug checks.  Thanks again for all your help!

Ready for a road test! Next week I'm going to get a plate and give the Terminator his first road test. Going to start with 8 discs, half spacer, 47.5 pilot, 2 turns, and 155 main and see what happens.  I promise a full report!
