Just wanted to share ... I was up until 4:30 am playing with the foam tank ... I had thought that it might end up being 5-6 gallons but I doubt it now ... probably more like 4 gallons when it is done.

Lancer,  did you measure the height of that tank off the frame.  Torque and I thought it might restrict your turning perhaps and may even rub your handlebars.  Just a suggestion if you havent measured with the bars bent full left or full right.

ps nice pics.  I love foam. haha

I have checked the bar clearance and there is adequate space right now.  As the final shaping is completed there should be a little more available.

I believe that is the idea but he seems to have some local distractions to keeping his eye on the project or he's going to end up with a different looking tank than planned :)

Oh, yea.......mold for fiberglass tank....er.....carve the foam.....lay on the glass.......dissolve out the foam with ... with ...  with acetone.

Did you say something about being distracted? ;D

couldnt you layout about 1/4 of the full thickness of the glass you plan to use and then saw the whole deal in half, then connect both sides and finish with the rest of the glass?
if you cover the mold with a few layers of aluminum foil, shiney out, and mold release, it should release well.  I am thinking of doing something like this too, though I may end up building it out on CAD first.

If you could do that, then you could use clay or something?!

Lancer, how ow are you going to manage the opening for the fuel cap?

Mask?  Oh yes, we are professionally trained.  I spent 20+ years in military aviation, as a pilot and maintenance officer, so we are definitely up to speed on safety issues.

Lancer, how will you rig the cap so it locks on? Is there a special type of cap for just a cut hole? (forgive my ignorance)

After cutting the hole and removing the foam, I will form a mounting surface around the hole to match the gas tube/cap of my choice, which is a stainless steel aircraft style flip-up cap.  They are a bolt in type of cap, and I will layer in a piece of metal ring around the tank hole and seal it in with fiberglass.  Then holes are drilled to match the cap so it can be bolted in place.
It is a fairly simple operation really.
